散热器挤压型材设计

挤压是世界各地制造大多数铝散热器的方式,原因充分:该工艺将长而恒定的横截面通过钢制模具挤出,因此一套模具可生产无限长度的型材,只需切割即可。这使其成为批量生产翅片散热器最经济的方式。但该工艺有严格的几何规则,每违反一条规则都会体现为模具成本、模具脆弱性或扭曲的散热器。在图纸上正确设计型材可节省一轮模具返工,其损失通常超过模具本身。

从挤压规则出发,而非热学理想

若由热工程师自由设计,他们会设计翅片间距 2 mm、高度 100 mm,因为更多表面积在纸面上看起来更好。挤压厂无法实现:熔融铝必须流过模具间隙,形成翅片间隙的钢指必须承受数千吨的挤压压力。实际范围由翅片高度与翅片间隙之比以及翅片高度与翅片厚度之比决定。保持翅片高度不超过翅片厚度的约 10 倍,且不超过翅片间隙的约 8–10 倍。翅片高度 20 mm、厚度 2 mm、间隙 2.5 mm 的型材可轻松生产;若在该高度下推至 1 mm 翅片和 1.5 mm 间隙,则进入薄翅片模具范畴,成本更高且磨损更快。

这些数字是行业典型指导,并非规格表——每家挤压厂都有自己的范围,并会在您支付模具费前告知其极限。节省成本的设计习惯:初稿采用舒适区,仅当热计算证明型材无法满足目标时才推高一个参数。同时推高所有参数会导致模具重切。

绘制翅片前先选择合金

合金选择应放在设计前端,因为它决定导热性、表面处理和成本。6063 是默认散热器合金:易于挤压,阳极氧化表面光滑,在 T5 或 T6 状态下导热系数约为 190–210 W/m·K,优于 6061 在 T6 状态下的约 167 W/m·K。当型材需承受机械载荷或恶劣工况时使用 6061,接受略低的导热性和较粗糙的挤压表面。若强度和导热性均需高,请记住挤压厂控制状态,因此需明确指定状态:相同形状的 6063-T6 型材比 T5 导热更好,但 T6 成本略高且在时效过程中增加直线度风险。

不要过度指定。纯热学部件使用 6061 型材成本更高且导热低于 6063;承受重支架载荷的 6063 型材可能在 6061 不会变形的地方下垂。使合金匹配最弱需求——与选择铝散热器与铜散热器的逻辑相同,问题始终是应用实际需要什么。

绘制型材时考虑模具和二次加工

三种绘图习惯区分了快速报价的型材和在工程部门间反复的型材。第一,保持横截面平衡:力求对称形状或至少金属分布均衡,因为不对称型材冷却不均,出模后弯曲或扭曲,每一步矫直都增加公差风险。第二,仅在关键处标注公差:型材横截面公差遵循 EN 755-9 风格等级,标准运行公差在总宽度上约为 ±0.3–0.5 mm,具体取决于尺寸;对于后续会机加工的型材,保持 ±0.05 mm 没有意义。第三,记住型材是原材料:孔、槽、螺纹和安装面是二次加工,通常属于切割后的 CNC 加工,而非挤压模具。

从原材料型材到成品散热器
