机加工装配中的公差堆叠

简短回答:公差堆叠是装配中影响某一尺寸的所有零件和工艺变差的总和。如果直接将各个公差相加,得到的是最坏情况堆叠,这种方法保守且通常过于悲观。如果采用均方根法进行统计合成,得到的是更现实的堆叠,但前提是假设各变差相互独立且居中。每个零件加工到 ±0.005 mm 并不能保证装配体达到 ±0.005 mm——数值会累加。在 BQUQ,我们在生产中保持 ±0.005 mm,并依据您的基准方案进行检测,因此请发送图纸,我们将在 12 个工作小时内提供报价。

精密加工中最常见的装配故障并非零件本身不良,而是每个零件都在公差内,但堆叠后却无法装配。理解公差如何合成,可以帮助您设定零件级极限,从而真正实现所需的装配极限。

公差堆叠究竟是什么

装配尺寸取决于多个零件和工艺。每个因素都会贡献变差。堆叠就是所有这些贡献对最终尺寸的影响。有两个关键问题:每个贡献将结果推向哪个方向,以及每个贡献带来多少变差。

典型堆叠的贡献因素包括:每个零件特征的加工公差、任何子装配的公差,以及夹具重复性和热膨胀等工艺变差。如果装配体有间隙配合,堆叠决定了间隙是否会闭合。

最坏情况法与统计堆叠

最坏情况法认为,如果每个零件都处于极限,间隙可能会闭合。实际上,零件通常集中在名义值附近,极限很少同时出现,这就是为什么对于五个零件的堆叠,均方根法通常比最坏情况法小 40–60%。

但要注意:均方根法假设各贡献因素相互独立且大致居中。如果两个尺寸在同一次装夹中加工或共享基准,它们的误差会相关,均方根法会低估风险。对于相关贡献因素使用最坏情况法,其余使用均方根法。

一个计算示例

假设一个轴(孔径公差 ±0.01 mm)、一个壳体孔(±0.02 mm)和一个轴承外径(±0.008 mm)共同决定径向间隙。

相同的零件,预测变差却大不相同——最坏情况 0.043 mm,统计法约 0.024 mm。您依据哪个数值设计,取决于您愿意承担多少风险。

为什么加工能力决定下限

堆叠公差不能比工艺能力更紧。如果一个特征需要 ±0.005 mm,而车间只能保持 ±0.005 mm,那么仅该特征就可能消耗装配预算的很大一部分。BQUQ 在稳定材料上生产加工可达 ±0.005 mm,并用三坐标测量机验证,但这是单个特征的能力——并不意味着图纸上的每个尺寸都能达到。

实际做法是将最紧的公差分配给少数需要它的功能特征,而让外观或间隙特征采用较松的公差。这样可以将堆叠预算用在关键之处。

基准策略优先,计算其次

如何根据装配极限设定零件公差

反向工作。从所需的装配公差开始。减去无法控制的贡献,如热效应和夹具重复性。剩余部分就是零件的预算。根据每个零件保持紧公差的难度和成本,按比例分配。然后通过首件报告验证,对于关键堆叠,对装配状态进行三坐标测量检查。

两条实用规则:绝不让一个零件消耗超过一半的装配预算,并且始终为看不见的工艺变差留出余量。装配在极限处失效,而非名义值处。

常见问题

问:最坏情况法和均方根法哪个正确?

答:当失效不安全或贡献公差相关时,使用最坏情况法;当贡献因素独立且产量高时,使用均方根法。许多团队同时运行两种方法,并设计在两者之间并带有安全系数。

问:如果我的每个零件都在 ±0.005 mm 内,装配体是否会在 ±0.005 mm 内?

答:不会。公差会堆叠。三个 ±0.005 mm 的零件在最坏情况下可能产生 ±0.015 mm 的装配变差,按均方根法约为 ±0.009 mm。装配极限总是比单个极限更松。

问:为什么所有零件都通过检验,装配却失败了?
