中国试产:降低量产风险

简短回答:中国试产是一次付费的小批量生产——通常为 50 至 500 件,或首年产量的 10–20%——使用与量产订单相同的模具、机器和工艺路线进行生产。它的存在是为了在您承诺之前证明三件事:模具能保持公差、工艺在速率下稳定、检验方法与您的图纸一致。现有模具的试产预计需要 2–4 周,如果需要新模具,则需要 4–8 周。BQUQ 在 12 个工作小时内同时提供试产和量产报价,灵活的 MOQ 意味着试产不必被当作“样品帮忙”来证明合理性。

为什么试产与样品不同

试产在性质上不同,而不仅仅是数量上的不同:

  • 它运行在将承载量产订单的生产模具上,而不是软模或临时模具。
  • 它运行在生产机器和预期的夹具组上。
  • 它使用生产工艺路线——相同的冲压工位顺序、相同的 CNC 程序、相同的热处理和精加工供应商。
  • 它由生产检验方法进行检验,无论是 CMM 程序、通止规还是自动视觉检查。

最后一点是大多数意外所在。如果您的试产是用千分尺在工作台上测量,而您的量产零件是用夹具规测量,那么您除了千分尺之外没有验证任何东西。

试产回答的三个问题

1. 能力——工艺能否在整个批次中保持您的公差,而不仅仅是在最好的零件上?

2. 良率——在速率下通过的零件百分比是多少,失败集中在哪里?

3. 成本真相——周期时间、废品率和二次操作数量是否与报价相符?

如果试产回答了所有三个问题,您就可以凭证据发布量产。如果它一个都没回答,您就买了一个昂贵的样品。

试产的实际成本

试产定价几乎从不与产量成线性关系。100 件的单件价格可能是 50,000 件的单件价格的 3–8 倍,这是正常的——不是供应商不好的迹象。差距来自设置摊销、模具摊销,以及试产批次通常以故意较慢、更受控的速率运行。

实际意义:不要将试产价格谈判到量产价格。谈判模具所有权量产价格,并将试产视为付费工程。如果供应商以 50,000 件的单价报价 100 件试产,要么是在补贴以赢得量产订单(这会造成以后偷工减料的压力),要么是没有理解范围。

关于“首年产量的 10–20%”的说明

这个经验法则很常见且合理,但在极端情况下会失效。如果首年产量是 2,000 件,400 件试产是浪费的。如果首年产量是 200 万个冲压触点,400,000 件试产是荒谬的。使用上面的风险表作为主要指南,百分比规则作为合理性检查。

试产协议中应包含的内容

没有书面范围的试产就是一张更大发票的样品。在发出采购订单之前,以书面形式同意以下内容:

1. 工艺路线——确切的机器、模具和操作顺序。任何更改都需要您的书面批准。

第 7 项比大多数买家预期的更重要。如果模具由供应商拥有且从未明确转移,您在后续谈判中的筹码比您想象的要弱。

同样的纪律适用于设计反馈循环——试产是改变半径、添加避让或放宽导致成本增加的公差的最后一个廉价时刻。值得在试产审查中建立一个结构化的反馈步骤,而不是将其视为纯粹的通过/失败关口。

运行试产:实用顺序

步骤 1——在切割模具之前进行 DFM 审查

发送图纸和预期产量。要求进行可制造性审查,标记公差堆叠、需要二次操作的特征,以及任何比工艺自然保持更紧的尺寸。这是免费的杠杆;利用它。在这个阶段,结构化的 DFM 反馈循环通常会消除否则会锁定在模具中的成本。

步骤 2——模具制造和首件
