环境决定一切选择

汽车电子元件根据其在车辆中的位置进行分级,等级决定材料、电镀和测试。发动机罩下的零件面临最恶劣的组合:持续高温、热循环、油和盐暴露以及发动机振动。内饰和车身零件较温和,但仍比客厅恶劣得多,具有宽温度波动和阳光老化。经典温度等级——内饰舒适电子设备约85°C,乘客舱电力电子设备105–125°C,发动机附近高达150°C——应写在图纸上,因为它们决定了镀锡黄铜端子是能存活还是蠕变失效。

汽车冲压件中三种失效模式占主导。应力松弛:保持接触力的端子梁在持续高温下缓慢失去力——这就是为什么承载触点指定使用弹簧回火铜合金而非黄铜。微动腐蚀:振动汽车中配合触点之间的微动摩擦锡表面,产生绝缘氧化物碎屑——这就是为什么连接器制造商在高循环位置添加润滑或更换触点镀层。以及在高温下的镀层迁移,锡生长晶须或金属间化合物层,在15年寿命内改变接触行为。这些问题都在模具切割之前通过等级和电镀选择来管理。

端子和连接器零件:合金与电镀逻辑

连接器端子是车辆中产量最高的冲压件——一辆车仅线束连接器中就有数百个端子,ECU和传感器内部还有数百个。端子合金必须承载信号或电源电流,作为冲压梁产生接触力,在压接到导线时存活,并在高温下保持弹簧。这就是为什么行业早已从承载触点的普通黄铜转向磷青铜,并越来越多地转向高强度、高导电性的铜合金,如CuNiSi(C7025型),在125–150°C下保持力,同时比青铜承载更多电流。

电镀是汽车信号可靠性成败的关键。锡是默认镀层——可焊、便宜、耐腐蚀——但锡的氧化物在低电压下是绝缘体,因此切换微电流信号的端子(安全气囊引爆器、传感器信号)通常使用金或钯镍加闪金,通常仅在接触区域选择性电镀以控制成本。打底镀层与表面镀层同样重要:镍打底可阻止铜扩散通过金并在表面形成电阻氧化物。如果端子承载大电流,会出现镀银,因为氧化银保持导电;如果必须耐盐雾,电镀系统必须更厚或升级基材。基材和镀层之间的完整选择逻辑在我们的触点电镀指南中介绍。

EMI屏蔽罩、外壳和接地夹:安静的执法者

汽车冲压电子零件的第二大系列用于控制电磁干扰,随着动力总成电子设备、逆变器和大电流开关在发动机罩下的增多,电磁干扰变得更加严重。处理器上的屏蔽罩、冲压围栏和盖组件、将屏蔽连接到机箱的接地夹,以及擦拭外壳盖的弹簧指都是冲压件,它们都通过接口的导电性来评判,而不仅仅是金属。

公差、共面性和质量文档

汽车冲压件的检验比消费类零件更严格,图纸公差反映了这一点。连接器端子规定尾部共面性(通常在0.05–0.10 mm以内,以便所有尾部在压接或焊接中接触PCB),端子间距在多个腔体的条带上保持紧密,并在接触点验证镀层厚度。屏蔽罩需要平坦边缘用于盖子就位和一致的外壳高度。这些都可以在制造良好的级进模中实现,但需要硬质合金模具、模内成型工位以及在光学和CMM设备上测量,而不是卡尺。
