为精密应用指定定制弹簧时,三大关键验证支柱是载荷测试、疲劳测试和尺寸检验。载荷测试验证弹簧在给定挠度下是否满足规定的力,疲劳测试确认其能否承受所需的循环次数,尺寸检验则确保几何形状符合图纸公差。对于关键任务部件,这三种方法都是强制性的,跳过任何一种都可能导致过早失效、装配问题或代价高昂的现场召回。

载荷测试:验证力和刚度

载荷测试在预定的高度或挠度下测量弹簧的力输出。最常见的标准是ASTM A125,但对于精密CNC加工弹簧,我们通常遵循ISO 26909或客户特定规范。测试在经校准的压缩/拉伸试验机上进行,通常载荷传感器的精度为指示值的±0.5%。

对于压缩弹簧,我们在最大工作挠度的20%、50%和80%处测量力。弹簧刚度(k)计算为两点之间力的变化量除以挠度的变化量,通常取行程的20%和80%两点。对于典型的汽车气门弹簧,刚度为40 N/mm,一般用途的允许公差为±5%,但赛车或航空航天应用则为±2%。拉伸弹簧在规定的拉伸长度下测试,而扭簧则通过在特定角挠度下测量扭矩来测试。

载荷测试必须在弹簧完全消除应力后以及(如适用)预压(压缩至密实高度以引入残余应力)后进行。在室温(23°C ± 2°C)下测试是标准做法,但对于高温应用,我们建议在使用温度下测试,对于琴钢丝可达250°C,对于Inconel X-750可达400°C。

疲劳测试确定弹簧在失效前能承受多少次循环。测试在动态试验机上进行,该试验机施加正弦或自定义载荷谱,频率通常在5 Hz至50 Hz之间,具体取决于弹簧质量和行程。两个关键参数是最大应力和应力比(R),即最小应力除以最大应力。

线径公差遵循ISO 2768-med的一般尺寸标准,但对于弹簧钢丝,对于3.0 mm以下的线径,我们通常控制在±0.01 mm。自由长度公差通常为规定长度的±1%或±0.5 mm,以较大者为准。外径公差通常为公称直径的±0.5%,但对于必须装入紧密孔中的弹簧,我们可以控制在±0.05 mm。

给工程师的实用建议

首先,始终对100%的关键弹簧进行载荷测试,而不仅仅是抽样。载荷试验机(5,000-15,000美元)的成本远低于现场失效的成本。其次,对于疲劳测试,不要从不同线径或旋绕比的弹簧外推结果,因为应力集中系数会显著变化。第三,在指定尺寸公差时,避免过度规定。±0.1 mm的自由长度公差是可以实现的,但成本可能比±0.5 mm翻倍。
