瞬时断裂阶段(极短) :当剩余截面无法承受峰值载荷时,弹簧发生韧性或脆性快速断裂,形成粗糙的瞬断区。


1.2 影响疲劳极限的关键参数(Basquin 方程)

弹簧的疲劳寿命通常用应力-寿命(S-N)曲线描述。Basquin 方程给出了高周疲劳区域的数学表达:

二、弹簧断裂的典型类型与断口识别

特征:断口平坦,可见清晰的疲劳源区(常位于弹簧内侧表面)、扩展区(平滑、有贝纹线)和瞬断区(粗糙、纤维状)。


原因:设计应力超过材料的疲劳极限,或表面存在应力集中源(如压痕、划伤、脱碳)。


典型案例:发动机气门弹簧在 10^8 次循环后断裂,疲劳源位于钢丝表面的轧制缺陷处。


2.2 腐蚀疲劳断裂

特征:断口表面覆盖腐蚀产物(红褐色铁锈或黑色氧化皮),疲劳辉纹被腐蚀破坏,常出现多源裂纹。


原因:在腐蚀介质(盐水、酸雾、电解液)和交变应力共同作用下,疲劳极限急剧下降,甚至消失。氯化物溶液可使弹簧的疲劳极限降低 50% 以上。


工程对策:改用不锈钢或增加涂层(Zn-Al 达克罗、环氧树脂)。


2.3 高温疲劳(蠕变-疲劳交互)

特征:断口伴有晶间开裂和空洞,晶界处可见氧化物。


原因:在排气门弹簧、涡轮增压器等高温环境(>500°C),蠕变与疲劳耦合加速失效。


选材对策:采用镍基合金(Inconel 718)或沉淀硬化不锈钢(17-7PH)。


2.4 氢脆断裂

特征:断口呈沿晶脆断特征,无疲劳辉纹,裂纹从内部向外扩展。


原因:酸洗或电镀过程中渗入的氢原子在应力作用下聚集,导致材料变脆。


缓解措施:电镀后 4 小时内进行去氢烘烤(200°C,≥8 小时);改用机械镀锌或无氢脆涂层(达克罗)。

表面缺陷:卷簧过程中产生的划痕、压痕、折叠等,相当于引入尖锐缺口,应力集中系数 K_t 可达 3~5。


残余压应力:通过喷丸引入的残余压应力是“主动防护”。实验证明,表面压应力每增加 100 MPa,疲劳极限可提升约 30~50 MPa。


3.2 应力集中几何特征

弹簧的形状本身就存在应力集中:内侧应力是平均应力的 1.2~1.6 倍(取决于旋绕比 C = D/d)。此外,端部磨平、支承圈过渡区、变径处都是应力集中敏感区。优化建议:旋绕比不宜小于 4;支承圈与有效圈过渡圆角 ≥ 0.5d。


3.3 夹杂物与洁净度

钢中的非金属夹杂物(氧化物、硫化物、硅酸盐)是潜在的内部疲劳源。对于高应力弹簧,推荐采用真空脱气钢或电渣重熔钢,夹杂物等级按 ASTM E45 评级 ≤ 1.5 级。


3.4 平均应力与残余应力叠加

根据 Goodman 修正公式,平均应力σ_m 增大时,许用应力幅σ_a 减小。喷丸引入的残余压应力σ_r 可视为负的平均应力,从而显著提高许用应力幅:

材料从 60Si2MnA 升级为 55CrSi(抗拉强度从 1,800 MPa 提升至 2,100 MPa);

五、工程建议与检查清单
