如何计算冲压力:公式、因素及实际公差

落料和冲孔力的基本方程很简单,但工程师必须使用正确的剪切强度值,而不是抗拉强度。大多数金属的剪切强度(S)通常为其抗拉强度的 60-80%。例如,SPCC 冷轧钢的抗拉强度为 330 MPa,剪切强度约为 210-240 MPa。如果误用抗拉强度,力计算值将高出 30-40%,导致压力机规格过大和模具成本虚高。

切割周长(L)是一次冲程中所有切割边的总和。对于 50 mm × 30 mm 的矩形毛坯,周长为 2 × (50 + 30) = 160 mm。对于带有多个孔的复杂散热器翅片,需单独计算每个孔的周长并求和。BQUQ 工程师通常会在 L 上增加 10% 的安全系数,以考虑 100,000 件生产批次中模具磨损和间隙变化的影响。

修正系数:间隙、模具磨损和卸料力

基础公式假设最佳模具间隙,通常为每侧材料厚度的 5-8%。如果间隙过小,由于断裂区无法干净对接,力会增加多达 25%。对于 2 mm SPCC,最佳间隙为每侧 0.10-0.16 mm。间隙为 0.05 mm 的模具对同一零件将需要 80 kN 而非 70 kN。这是低成本模具中的常见问题,会导致压力机过早过载。

模具磨损会随时间增加力。锋利冲头需要计算力的 100%;50,000 次冲程后,刃口圆角半径增大,力升至 110-115%。200,000 次冲程后,如果模具未重新刃磨,预计力为初始值的 125-130%。在生产规划中,BQUQ 建议指定压力机的能力至少比初始计算力高出 30%,以适应这一磨损曲线。

实际案例:计算散热器冲压件的力

考虑一个典型的 BQUQ 散热器底板:80 mm × 60 mm × 2 mm SPCC,带有 40 个直径为 3 mm 的冲孔和 4 个直径为 5 mm 的安装孔。毛坯周长为 2 × (80 + 60) = 280 mm。总孔周长为 (40 × π × 3) + (4 × π × 5) = 377 + 62.8 = 439.8 mm。总切割周长 L = 280 + 439.8 = 719.8 mm。力 = 719.8 × 2 × 220 MPa = 316,712 N(316.7 kN)。加上 10% 安全系数后,计算力为 348 kN,再加上 30% 磨损余量,推荐压力机能力为 460 kN。标准 500 kN 压力机是正确选择,以 40 SPM 运行时,生产率为每小时 2,400 件。

压力机选型标准和安全余量

压力机吨位以公吨(1 吨 = 9,806 N)或千牛为单位。500 kN 压力机通常称为 50 吨压力机。连续运行时,切勿让压力机超过其额定能力的 80%;这为材料厚度变化和模具温度效应留出空间。冲压会产生热量,以 60 SPM 运行的模具在刃口处温度可达 60-80°C,这会降低工具钢硬度并加速磨损。对于 100 SPM 以上的高速操作,BQUQ 在模具底座中指定使用液冷通道,以将温度保持在 50°C 以下。

不用计算器估算冲压力的最快方法是什么?将零件周长(厘米)乘以厚度(毫米)再乘以 35(钢材),即可得到以千牛为单位的力。对于周长为 28 cm、厚度为 2 mm 的零件,28 × 2 × 35 = 1,960 kN,与精确计算相差在 10% 以内。

润滑如何影响冲压力?适当的润滑可将刃口处的摩擦降低 15-20%,从而减少所需力。BQUQ 对 SPCC 使用 40°C 下粘度为 20-30 cSt 的轻质矿物油。干式冲压会增加力并将模具寿命缩短一半。
