对于大多数电子散热应用而言,标准挤压散热器型材(平背、单翅片和双翅片配置)提供了最佳的成本性能比,而定制型材仅在年产量超过5,000件或热预算要求纵横比优化超过10:1时才具有经济可行性。定制挤压型材的模具费用通常为800至3,500美元,并将交货周期延长2至3周,而标准型材可在1至3天内现货供应。决策的关键在于您的热流密度、可用气流和封装约束——而非外观美学。

标准型材几何形状及其热性能极限

散热器行业的支柱建立在三种基本挤压几何形状之上。每种几何形状根据翅片密度和高宽比(高度与间隙之比)都有明确的性能范围。

**平背实心型材**最为常见,其特点是带有垂直于基座的实心底板和矩形翅片。这类型材非常适合自然对流,翅片间距为6至10毫米,翅片高度为10至25毫米。100毫米×100毫米×25毫米的平背散热器在自然对流下的典型热阻为0.8至1.5°C/W,在2米/秒强制气流下降至0.2至0.4°C/W。

定制型材的公差遵循EN 755-9标准:底板厚度±0.3毫米,翅片厚度±0.2毫米,宽度不超过100毫米时整体型材尺寸±0.5毫米。如需更严格的公差(翅片间距±0.1毫米),则需要二次机加工(CNC开槽或拉削),每件增加0.10至0.30美元成本。

材料选择:6063-T5与6061-T6与1050A

合金选择直接影响导热系数、挤压速度和表面光洁度质量。虽然6063-T5主导散热器市场,但其他替代合金服务于特定细分领域。

6063-T5的导热系数为200 W/m·K,具有优异的挤压性能(速度可达30米/分钟)和适合阳极氧化的光滑表面(Ra 0.8–1.6 µm)。该合金约占全球挤压散热器总量的85%,因为它在热性能、模具寿命和尺寸稳定性之间取得了平衡。

6061-T6提供更高的机械强度(屈服强度240 MPa,而6063-T5为170 MPa),但导热系数较低,为167 W/m·K。当散热器兼作结构安装支架时选用此合金,但16%的热性能损失需要增加10%至15%的表面积来补偿。

1050A(工业纯铝)的导热系数为229 W/m·K,是所有可挤压合金中最高的,但对于高度超过30毫米的翅片来说太软。它专门用于机械载荷低但热需求高的LED散热器。

对于大批量生产,6063-T5是默认选择。其壁厚挤压公差±0.15毫米可在450至500°C的模具温度下实现,且该合金对透明阳极氧化和黑色阳极氧化均有良好响应(黑色发射率为0.85,透明为0.35)。

表面处理及其对热性能的影响

表面处理工艺同时改变辐射传热和对流边界层。对于自然对流,表面处理至关重要;对于强制对流,翅片几何形状更为重要。

黑色阳极氧化(硫酸法,18–20 µm厚度)将表面发射率从0.35提高至0.85,使自然对流性能提升10%至15%,并可在相同热阻下减少5%至8%的翅片数量。阳极氧化成本为每平方米表面积1.20至2.50美元,交货周期为2至3天。

透明阳极氧化(8–12 µm)提供腐蚀保护,但没有发射率优势。适用于辐射占总传热量不足5%的室内强制风冷应用。

铬酸盐转化处理(化学薄膜)是低成本替代方案,每平方米0.30至0.60美元,但没有热性能优势,且在工作温度超过150°C时会劣化。

对于200°C以上的高温应用,不建议使用任何阳极氧化涂层,因为热膨胀系数不匹配可能导致氧化层开裂。在这种情况下,喷砂处理(Ra 3.2 µm)的裸铝表面提供了成本与热性能的最佳平衡。

成本比较:不同产量下标准与定制型材

型材选择的实用建议

首先使用Flotherm或ICEPAK等3D CFD工具进行热仿真。对最恶劣环境温度、最大允许结温和可用气流进行建模。提取所需热阻(Rth = (Tj – Ta) / P),并与标准型材数据表进行比较。如果标准型材以20%的余量满足Rth要求,则直接使用,无需修改。

如果您的Rth需求介于标准尺寸之间,首先尝试将气流速度提高20%或添加导流罩板以提高通道效率。为翅片散热器加装导流罩可减少旁路气流,以每件0.05美元的微薄成本将热性能提升15%至25%。

常见设计错误及避免方法

过度设计翅片密度是最常见的错误。翅片间隙为2.0毫米、翅片高度为30毫米的型材在100毫米宽度内产生40个翅片。在2米/秒气流下的压降为120帕,可能超过风扇80帕的静压额定值。务必对照散热器压降与流量特性曲线检查风扇曲线。简单规则:强制对流速度低于3米/秒时,翅片间隙保持在2.5毫米以上。

忽视底板热扩散电阻是第二个常见错误。对于集中在20毫米×20毫米区域上的100W热源,底板厚度至少需要8毫米才能将热量有效扩散到100毫米宽的散热器中。较薄的底板(3–4毫米)会在热源正下方产生热点,即使翅片面积足够也是如此。使用扩散电阻公式验证底板厚度:Rspread = (1 – (Asource/Abase)²) / (2 × π × k × sqrt(Asource))。

忘记安装表面的阳极氧化遮蔽是第三个问题。如果底板底面被阳极氧化,热界面电阻会增加0.1至0.2 °C·cm²/W。务必指定在阳极氧化后对接触区域进行遮蔽或机加工。
