本文提供了基于数据驱动的规则,帮助您在增材制造、减材制造和混合工艺顺序之间做出选择。我们包含了真实公差、材料成本以及基于批量大小和几何复杂性的决策表。

第1节:基准能力与限制

盈亏平衡点:7件。低于7件时,CNC的装夹成本占主导。高于7件时,CNC占优。然而,如果设计需要随形冷却通道(CNC无法实现),增材制造是唯一选择,盈亏平衡点则不再相关。

第3节:混合方法——“CNC优先,增材其次”规则

最实用的混合方法不是打印整个零件,而是仅打印复杂的内部特征,然后加工关键接口面。

示例:一个用于200W IGBT模块的散热器。

- 纯CNC:实心铝基体,机加工翅片。翅片间距限制为1.2 mm。热阻:0.15 K/W。 - 纯增材:打印点阵翅片。翅片间距0.6 mm。热阻:0.09 K/W。但表面粗糙度导致空气摩擦和灰尘堵塞。 - 混合:CNC基体平面度为0.01 mm(用于导热硅脂),增材打印翅片阵列(0.8 mm间距)通过压配合插入。热阻:0.10 K/W。成本:比纯增材低40%,比纯CNC高15%。

规则:增材制造用于复杂度增加价值的区域(翅片、内部通道、点阵结构)。所有与其他部件接触、需要密封或轴承配合的表面使用CNC加工。

第4节:材料与热性能考虑

减材制造适用于任何锻造材料。增材制造有严格限制。

- 铝6061:CNC加工性能优异。增材(SLM)如果不进行热等静压(HIP),容易出现孔隙和裂纹。HIP后处理增加$50/kg成本。 - 钛Ti-6Al-4V:CNC成本$120/kg(材料浪费高)。增材成本$180/kg,但废料从80%降至10%。对于航空航天支架,当材料去除率高于45%时,增材制造具有成本效益。 - 不锈钢316L:增材制造可接受。但对于压力容器,增材零件需要100% X射线检测。CNC零件只需水压测试。

热性能规则:对于工作温度超过150°C的散热器,增材铝(AlSi10Mg)的导热系数(100 W/mK)比锻造6061(167 W/mK)低30%。不要将增材制造用于导热路径,仅用于对流表面积。

第5节:何时在同一工艺链中组合

BQUQ电机外壳的实用混合工艺流程:

1. CNC加工外壳(公差+/- 0.02 mm)和安装面。 2. 增材打印内部油道(直径2 mm,带45度悬垂支撑)。 3. CNC精加工轴承座(公差H7,Ra 0.8 µm)。 4. 表面处理:阳极氧化铝(先处理增材件,再处理CNC件,避免蚀刻剂残留在通道内)。

与纯增材相比(纯增材仍需要CNC精加工),该工艺链将总成本降低25%,并实现了纯CNC无法实现的设计。

不要将增材零件焊接在CNC零件上。热影响区会破坏微观结构。使用机械紧固、压配合或钎焊(铝在580°C下)。

第6节:混合零件设计规则

遵循以下规则以避免废品:

- 规则1:增材特征体积不超过最终零件的60%。超过该比例,纯增材更简单。 - 规则2:所有需要优于+/- 0.1 mm公差的增材表面,预留0.5 mm加工余量。 - 规则3:支撑去除:增材特征的方向应使支撑位于CNC加工侧(后续去除)。 - 规则4:直径小于3 mm的孔不要打印。CNC后钻孔。打印的小孔存在锥度和粗糙度。 - 规则5:热预算:如果零件在-40°C至+120°C之间循环,不要将增材件压配到CNC件上。使用螺栓连接。

工程师常见问题解答

问:我的老板说增材制造太贵了。我如何证明混合工艺的合理性? 答:计算纯CNC设计的成本(包括深孔加工工具)。如果深孔钻削需要EDM,增加$80/小时。混合工艺通过打印通道避免EDM。展示差异。

问:能否获得Ra 0.8 µm的增材表面光洁度? 答:不能直接获得。需要CNC精加工。在关键面上预留0.2 mm去除量。这是标准做法。

问:混合工艺最快的交付周期是多少? 答:在BQUQ,我们在12小时内报价混合订单。典型的电机外壳混合件(CNC外壳+增材插入件)在7个工作日内发货。纯CNC为4天。纯增材为9天(包括支撑去除和热处理)。

增材制造与减材制造是错误的对立。对于2024年,制胜策略是混合工艺:CNC用于精度、刚性和批量成本;增材制造用于内部复杂性和减重。参考上述盈亏平衡表:低于7件时,考虑纯增材;高于50件时,纯CNC;在7至50件之间,如果设计包含内部通道或点阵结构,评估混合工艺。
