去毛刺是冲压件生产中的关键步骤。毛刺——即切割或冲压后残留在零件上多余的凸起边缘或细小材料——会影响零件的功能性、安全性和外观。有效的去毛刺能提升零件质量,减少装配问题,并延长产品寿命。以下是五种经过验证的冲压件去毛刺技术,分别适用于不同材料、几何形状和生产批量。

1. 手工去毛刺

手工去毛刺是最直接的方法,使用锉刀、刮刀、磨石或砂纸等手动工具。熟练的操作人员通过沿零件边缘仔细打磨来去除毛刺。这种方法灵活性高,适用于复杂形状、内部孔洞以及机器难以触及的精细区域。对于小批量生产或原型制作尤其经济高效。

然而,手工去毛刺劳动强度大且耗时,在大批量生产中会导致成本较高。它还高度依赖操作人员的技能,导致表面处理质量存在差异。为提高一致性,一些工厂会使用气动工具,如带小型磨头的手持模具打磨机。尽管有缺点,手工去毛刺对于公差要求严格、其他方法可能导致零件变形或遗漏关键区域的零件仍然必不可少。

一个局限性是带有深凹槽或盲孔的零件内部可能无法完全去毛刺。此外,薄壁或精密零件可能因翻滚而受损。为此,可使用塑料或尼龙磨料实现更温和的作用。尽管存在这些限制,振动光饰仍是汽车、电子和五金行业大批量生产的首选方法。

3. 热力去毛刺(爆炸去毛刺)

热力去毛刺在密封腔体内使用可控的可燃气体混合物(如氧气和天然气)。将零件放入腔体后点燃气体混合物,产生高达3000°C的高温脉冲,快速氧化并烧除毛刺。热量施加极快,零件主体不会达到损伤温度,基材不受影响,仅消耗薄毛刺。

该方法对于去除带有孔、交叉钻孔通道和复杂腔体的复杂零件内部和外部毛刺极为有效。每周期可处理多个零件,适用于大批量生产。该工艺一致且可重复,周期时间以秒计。适用于黑色金属和有色金属,包括钢、铝、黄铜和锌压铸件。

然而,热力去毛刺需要较大的资本投入(腔体和气体处理系统),且因使用爆炸性气体需采取严格的安全措施。零件在加工前必须清洁干燥。此外,高温可能导致某些材料出现轻微边缘圆角或变色,对于外观要求高的表面可能无法接受。有时还需要预处理和后处理。该技术最适合高价值、大批量且对速度和彻底性要求极高的零件。

4. 电化学去毛刺(ECD)

电化学去毛刺利用电解过程选择性溶解毛刺。零件作为阳极,成型工具(阴极)置于毛刺区域附近。低电压、高电流的电解液在两者之间流动,金属离子从毛刺处被去除,而主表面不受影响。ECD精度极高,可去除紧贴内边缘、槽孔和交叉孔中最小0.001英寸的毛刺。

该技术不会造成热损伤或机械应力,非常适合精密零件、已加工表面及公差要求严格的部件。加工速度快(每个零件数秒至数分钟),且可实现自动化。处理后边缘光滑无毛刺,无需二次精加工。常见应用包括液压阀体、燃油喷射器和医疗器械。

缺点是ECD需要专用设备和工装,成本较高。电解液需妥善处理或回收,增加了环保控制要求。仅能加工导电材料(金属)。此外,ECD不适用于去除大而厚的毛刺——仅擅长处理薄而局部的毛刺。需使用适当的遮蔽或夹具,防止非毛刺区域被意外去除材料。

5. 磨料流加工(AFM)

磨料流加工使用一种粘性、半固态的磨料介质,在高压下强制通过或覆盖零件表面。该介质如同柔性磨削工具,在流动过程中去除毛刺并平滑边缘。AFM 特别适用于其他方法无法触及的内部通道、孔洞及复杂几何形状的去毛刺,同时还能实现抛光与边缘倒圆。

该工艺通常采用双向(往复)运动以确保均匀去除材料。介质粘度及磨料类型(如氧化铝、碳化硅等)需根据零件材质和目标表面光洁度选择。AFM 一致性高,可自动化适用于中大批量生产,广泛应用于航空航天、汽车及模具制造行业中的齿轮、喷嘴、模具等部件。

挑战包括设备成本高以及介质维护(过滤与补充)需求。每个循环可能需要数分钟,且零件需具备足够刚性以承受高压。此外,AFM 可能导致尖锐棱角轻微倒圆,在某些应用中可能不理想。但对于复杂内部毛刺,AFM 往往是唯一可行的解决方案。
