玩具电池触点为何失效——我们的冲压工艺如何避免

廉价冲压触点在200次循环后失去弹簧力。原因是模具几何形状不佳导致晶粒流向不一致。我们的级进模在磷青铜和不锈钢上采用每侧0.08 mm间隙,保持晶粒结构对齐。结果:在5,000次压缩循环中保持1.2–1.5 N的稳定接触力,每个生产批次均通过测力计验证。

对于电源端子,关键失效点在于压接处过热。我们将端子端面平面度控制在0.05 mm总跳动范围内,确保与配合连接器完全面接触。这可将接触电阻降至5 mΩ以下,发货前使用微欧计进行测试。

我们用于弹簧触点的材料与热处理

您不受限于单一合金。我们冲压C5191磷青铜(0.15–0.4 mm厚)、C7521镍银、SUS301不锈钢和铍铜C17200。对于不锈钢和铍铜,我们进行沉淀硬化处理:480°C保温2小时,空冷,使弹簧硬度达到38–42 HRC,端子达到40–45 HRC。

磷青铜以轧制态使用——无需热处理。这降低了成本并缩短了交期。我们还提供接触表面金或银选择性电镀(0.2–0.5 µm),适用于需要货架期内低氧化的玩具。

模具设计细节——实现500K+次冲程

我们的模具钢采用DC53(相当于AISI D2)用于冲头和凹模镶件,淬硬至58–60 HRC。弹簧接触区域采用0.02 mm线径的线切割加工,然后抛光至Ra 0.4 µm以减少摩擦和磨损。每个料带上均设置导正孔,以保持工位间±0.005 mm的位置精度。

对于带90°折弯的零件,我们使用弹簧卸料板在折弯前将料带压平。这消除了回弹变化——您在整个生产过程中获得一致的90° ± 0.5°折弯角度。如果您的设计需要切口触点,我们在模具上增加镦压凸点,而非单独工序,使节拍时间保持在每件1.5秒以内。

每次发货前检验——不仅仅是样品

每个批次均附完整尺寸报告,而不仅仅是首件。我们使用三坐标测量机(蔡司CONTURA,精度±0.001 mm)和工具显微镜测量折弯角度和孔位。表面光洁度使用轮廓仪在接触区域检测——Ra 0.8 µm为标准,但如您的装配需要,我们可保持Ra 0.4 µm。

弹簧力使用专用压缩测试机检测:每1,000件抽取5件样品,范围须保持在标称值±5%以内。包装采用防静电袋加硬纸箱,每件零件用隔板分隔,防止运输过程中弯曲。

我们如何在保证公差的同时缩短交期

我们拥有24/5生产车间,配备32台冲压机(25–80吨)。对于玩具电池触点,大多数零件为单工位模具或4工位级进模——图纸批准后3天内即可上机。对于复杂成型的电源端子,我们使用6至8工位级进模,但通过工具车间双班制并行进行模具切割和线切割放电加工。

标准流程:您发送3D step文件或2D PDF。我们的工程师在4小时内检查可成型性并返回DFM报告,附任何建议修改(例如增加释放切口以避免撕裂)。如果设计清晰,我们当天即开始切割钢材。首件随附完整CMM报告发货——不收取额外费用。

集成冲压+电镀+装配——单一供应商

大多数玩具厂从一家供应商购买触点,从另一家购买端子,再付钱给第三家进行电镀。这增加了3–5天的物流时间和公差不匹配的风险。我们完成冲压,然后进行内部滚筒电镀(金、银、锡)或选择性电镀,再可选进行自动化装配到塑料载带中。您收到可直接投入生产线的即用零件。

当您向我们订购定制模具制造时,模具归您所有。我们免费存放2年,您可要求修改或转移。如果您有另一家工厂的现有模具但生产不稳定,我们可以按您的原始图纸重新切割镶件——通常比新制模具更快。
