为什么我们的冲压散热片在成本与速度上优于挤压型材

本冲压铝散热器散热片系列采用 5052-H32 和 6061-T6 铝合金板材经模具冲压而成,包含各类散热片及散热器本体。其核心优势简单直接:您可获得尺寸公差为 ±0.05 mm、平面度跳动小于 0.08 mm、表面光洁度 Ra 0.8 µm 的完整成型散热器——且无需等待挤压工艺的模具周期。典型交期为图纸确认后 15 天,我们无起订量要求,50 件或 50,000 件均可下单。

我们是一家位于中国东莞、拥有 20 年历史的精密制造工厂,运营 35 台 CNC 加工设备和 12 台冲压机(吨位从 25 吨至 200 吨)。本系列中的每一片冲压散热片在包装前均经过去毛刺、整平和检验。如果您需要用于 LED 驱动器、功率模块或射频放大器的被动散热解决方案,本系列产品可为您提供机加工品质的边缘精度,却无需支付机加工的价格。

薄壁散热片的模具几何设计与毛刺控制

薄壁散热片(厚度 0.5 mm 至 1.5 mm)容易产生撕裂和毛刺。我们的冲压模具采用材料厚度 5–7% 的单边间隙,可形成干净的剪切区。随后,我们对散热片尖端进行二次精压工序,将毛刺高度控制在 0.03 mm 以下。这对装配至关重要:散热片边缘的毛刺可能刮伤相邻的 PCB 走线,或在散热片压入热管槽时形成热点。

对于本冲压铝散热器散热片系列,我们还通过在每个 90 度折弯处过弯 1.5 至 2 度来控制回弹。结果是,在 200 mm 长的散热器上,散热片间距一致性保持在 ±0.1 mm 以内。这种间距一致性直接影响气流阻力——相同高度下更紧凑的间距意味着更大的表面积,但如果间距不一致,会产生湍流并降低热性能。

材料、回火状态及表面处理选项

本系列常备三种合金:

  • 5052-H32 — 最适合复杂成型,耐腐蚀性好,适用于户外 LED 外壳。
  • 6061-T6 — 强度更高(95 HB),适用于同时充当机箱支架的结构性散热器。
  • 1100-H14 — 纯铝,导热系数最高(222 W/m·K),但强度较低,用于卡扣式散热片。

标准表面处理为透明阳极氧化(膜厚 8–12 µm)或黑色阳极氧化(膜厚 18–25 µm),发射率高于 0.85。如果跳过阳极氧化,我们可提供 Ra 0.4 µm 的亮光浸渍表面。对于高振动环境,我们提供符合 MIL-DTL-5541 标准的铬酸盐转化膜,该膜层不增加厚度,但可改善涂装附着力。

6061-T6 的硬度为 95 HRB,5052-H32 的硬度为 68 HRB。如果您需要更硬的表面以应对频繁操作,我们可以指定 7075-T6(150 HRB),但这属于定制订单,交期为 20 天。

尺寸保证:从展开图到最终平面度

冲压工艺本身会引入残余应力。为消除这一影响,我们在最终整平工序前对每批产品进行 190°C、2 小时的去应力退火。随后,我们使用配备 17 辊的精密矫平机,实现 100 mm 长度内 0.05 mm、300 mm 长度内 0.15 mm 的整体平面度。当您的散热器直接安装在 IGBT 模块上时,这一点至关重要——底座下 0.1 mm 的间隙会使热阻增加 15%。

我们使用花岗岩平板和千分表在 9 个测量点检测平面度。对于跳动(散热片尖端与底座之间的平行度),我们确保在全宽范围内保持在 0.08 mm 以内。这保证了当您在强制风冷风道中堆叠多个散热器时,散热片能够对齐,气流均匀通过。

每批出货前的检验:三坐标测量与盐雾测试

本冲压铝散热器散热片系列的每一批次均经过三道 QC 检验关卡。首先,使用三坐标测量机(CMM)检查 5 个关键尺寸:总长、总宽、散热片高度、散热片间距和孔位。如有要求,我们会将这些数据记录在 PPAP 三级文件中。其次,在 2.5 倍放大下进行目视检查,确认无毛刺、划痕和模具痕迹。第三,每批次抽取样品进行 48 小时盐雾测试(ASTM B117),以验证阳极氧化层的完整性。

我们还会对原材料证书进行硬度测试(洛氏 B 标尺),而不仅仅是对冲压件本身,因为冲压会使铝材产生加工硬化。最终硬度必须保持在规格的 ±3 HRB 范围内。如果您正在设计高温环境(150°C 以上)应用,我们将建议使用 T6 回火状态,并在热处理后进行硬度检查。

交期、起订量及原型发货方式

无起订量是我们对整个系列坚持的政策。对于标准冲压散热片(例如 100 mm × 50 mm × 20 mm)且展开图形状简单,1,000 件的交期为 15 天。10,000 件则增加 3 天。对于定制模具,制模需要 10 天,首件确认再需 3 天。小批量订单我们通过 DHL 或 FedEx 发货,超过 500 kg 的订单采用海运(深圳离岸价)。

定价、模具摊销及长期单件成本

对于本冲压铝散热器散热片系列,模具成本从 $800(简单平面散热片,50×50 mm)到 $3,500(带百叶窗槽的复杂 3D 散热片)不等。如果您承诺 12 个月的预测订单,我们会将模具费用摊销到首张订单中。例如,一款 6061-T6 散热器,每个散热器含 10 片散热片,长度 100 mm,底座厚度 2 mm,黑色阳极氧化——5,000 件时单价为 $0.85。50,000 件时降至 $0.42。与 CNC 加工(类似形状)相比,盈亏平衡点约为 300 件,此后冲压始终更具成本优势。

我们还免费为您发送的任何图纸提供完整的 DFM(面向制造的设计)报告。该报告会标出尖角、过小圆角半径以及会加剧模具磨损的深拉延比。您可在 48 小时内收到报告,无需任何购买要求。

可用于仿真模拟的热性能数据

对于标准 100 mm × 60 mm × 20 mm 散热器,散热片厚度 0.8 mm、间距 4 mm,自然对流条件下,10 W 功率时的热阻为 3.2 °C/W。在 2 m/s 强制风冷下,热阻降至 1.1 °C/W。这些数据是在我们内部风洞(测试段 0.3 m × 0.3 m)中测量,并通过底座上的热电偶验证得出。如果您需要特定的热仿真,我们可随订单提供散热片效率曲线和压降数据(PDF 格式)。

请注意,由于底座处存在折弯半径,冲压散热片的散热效率(92–95%)略低于刨削散热片(98%)。但成本差异为 40–60% 更低,因此大多数设计人员接受这一权衡。如果您需要更高效率,我们可以通过精压将折弯半径压至 0.5 mm,使效率提升至 96%。
