我们的级进模如何控制接触电阻和平面度

电池连接器的接触电阻取决于接触面积和接触压力。我们的级进模采用材料厚度4–6%的冲裁间隙,可产生干净的剪切区,并最大限度减少导致热点产生的光亮带面积。我们将整个接触面的平面度控制在0.02 mm以内,因此当您将两个冲压连接器用螺栓固定在一起时,整个表面都能承载电流。与激光切割或机加工零件不同,冲压连接器具有加工硬化边缘,可改善极片与电芯连接时的弹簧保持力——这对于易受振动的固定式储能机架至关重要。

我们用于高循环弯曲的材料和热处理工艺

本系列常备四种主要合金:C11000铜(ETP)、C5191磷青铜、6061-T6铝和301不锈钢。对于需要弯曲的连接器(如电池断开极片),我们使用半硬状态的C5191,硬度达到90–100 HRB,可承受40,000次以上弯曲循环而不开裂。对于大电流母线,我们使用C11000,最小导电率为101% IACS。如果您的设计需要弹簧元件,我们可以采用局部感应工艺将成形区域选择性热处理至380–420 HV,其余部分保持软态以便成形。我们的冲压件无需二次退火;晶粒结构在卷料阶段即已控制。

适用于腐蚀性环境的表面处理和电镀选项

裸铜在电池室内氧化速度很快。我们提供三种标准电镀选项:镀锡(2–4 µm,哑光表面)、镀银(3–5 µm,适用于高循环滑动接触)和镀镍(1–3 µm,适用于靠近电芯排气口的高温区域)。每种电镀均在冲压完成后进行,因此不存在边缘裸露问题——这是预切板材电镀时的常见失效点。我们测量接触面平均表面粗糙度为Ra 0.8,本体为Ra 1.6。如果您需要更低的Ra值用于垫片密封,我们可以增加一道压印工序,将表面粗糙度降至Ra 0.2。每批产品均经过盐雾试验(按ASTM B117标准,最少24小时)。

电镀前的毛刺控制与去毛刺工艺

冲压连接器上的毛刺不仅是外观缺陷——它会产生高电阻点,并可能刺穿热缩绝缘层。我们的模具保持切削刃圆角半径小于0.01 mm,并采用两步去毛刺工艺:先进行机械滚磨(适用于50 mm以下的零件),再进行电解抛光,可去除小至0.01 mm的微毛刺。我们使用100倍放大倍率的数码显微镜每5个零件测量一次毛刺高度,并将结果记录在随货附带的检验报告中。如果毛刺超过0.05 mm,整批产品将被拒收并重新生产——我们不筛选,我们重新冲压。

每次发货前的检验——9项检查

每笔订单,无论数量多少,在出具装箱单之前均需通过9项检查。我们检查:1)使用三坐标测量机测量外形尺寸(精度±0.002 mm),2)使用花岗岩平板和塞尺测量平面度,3)毛刺高度,4)使用X射线荧光测厚仪测量电镀厚度,5)使用显微维氏硬度计测量硬度,6)使用微欧计测量接触电阻(10 mm²截面积目标值低于0.5 mΩ),7)对样品进行盐雾试验,8)目视检查划痕或模具痕迹,9)包装完整性(防静电和防潮屏障)。我们还会在发货后24小时内向您发送检验报告的电子版。这是我们标准服务的一部分——不收取额外费用。

模具维护与模具寿命——确保长期批量一致性

如果您大批量订购,一致性比首件样品更重要。我们的电池连接器级进模采用碳化钨镶件,并执行预防性维护计划:每50,000次冲程后,我们停机、测量冲头尖端磨损情况,如果圆角半径超过0.02 mm则重新抛光。这确保您的零件尺寸在500,000件批量生产中保持稳定。在简单的母线形状上,我们的模具寿命已超过200万次冲程。对于您的首批订单,我们可以在7天内使用线切割EDM制造原型模具,待设计冻结后再转入量产模具。如果您仍在设计阶段,我们还提供软模(铝制模具),用于100–1,000件的验证批次,前期成本更低。

无最小起订量——我们接受单件原型用于测试,仅需您承担小额数量对应的模具或设置费用。
