我们如何将活塞圆度控制在0.002 mm以下

活塞裙部在夹持不当的情况下会变形。我们使用定制软爪,具有120度接触弧,夹持裙部外径,同时保持顶部自由。对于薄壁活塞(壁厚低于3 mm),我们改用带芯轴的真空吸盘,从内部支撑孔径。这消除了“薯片”效应。我们使用Talyrond 365圆度仪(而非三坐标测量机)对每个零件进行验证。Talyrond以0.001 mm的增量测量径向偏差,因此我们能在凸角问题出厂前发现并解决。

我们使用的材料与热处理

我们加工三类活塞。汽油发动机:4032-T6铝合金,含硅量22%——在350°C下具有抗拉伤性能。柴油发动机:2618-T61锻造铝合金,在200°C下保持屈服强度。液压缸:4140钢,淬硬至45–48 HRC,然后无心磨削至g6公差。我们在加工前不进行退火处理。相反,我们进行粗加工,在190°C下应力消除4小时,然后精加工。这确保了您首次发动机点火后孔径几何形状保持稳定。

环槽与销孔精加工顺序

环槽是最难达到的加工特征。我们使用0.4 mm刀尖圆弧半径的刀片粗车环槽,然后用磨至0.15 mm圆弧半径的切槽刀具精加工。这实现了Ra 0.8 µm的侧壁光洁度和0.2 mm的根部圆弧半径——这对环座至关重要。销孔不采用铰孔工艺。我们使用PCD刀片以3,500 RPM转速镗孔,然后用600目金刚石油石珩磨20秒。最终销孔公差为H6(+0.013 / 0),表面光洁度为Ra 0.2 µm。我们使用气动量仪测量销孔——无需接触零件即可读取至0.001 mm。

涂层与后加工处理选项

根据您的工作周期,我们提供三种涂层。标准:铝活塞硬质阳极氧化(50 µm)——提供相当于70 HRC的表面硬度。高增压涡轮应用:我们在裙部涂覆干膜润滑剂(Molykote D-321R),厚度10 µm,可减少冷启动时的拉伤。钢活塞:我们进行锰磷化转化涂层(MIL-DTL-16232)以保持油膜。我们在涂层前遮蔽所有密封表面。如果您需要在顶部进行热障涂层,我们将其外包给合作伙伴,并在涂层后重新检查外径——涂层厚度增加0.05 mm,我们需要确认您的间隙叠加仍然有效。

每次发货前的检验

每批次均在我们的Zeiss Contura三坐标测量机上进行全尺寸检测。我们检查裙部轮廓上的14个点、每个环槽3个点,以及销孔直径在两个轴向上的测量。我们还对回油孔进行100%泄漏测试——我们将内部油道加压至3 bar,并观察30秒内的压力下降。对于关键批次(超过500件),我们随装箱单附上Talyrond跳动图表。硬度在顶部使用洛氏硬度计验证——钢件低于42 HRC或铝件低于100 HB的均被拒收。我们将检验数据保存10年。

交期与起订量——我们打破常规

大多数活塞供应商强制要求500件起订。我们不这样做。我们的标准起订量是一件。您发送图纸,我们在12小时内报价,并在15天内发货单个原型。对于批量生产(100–10,000件),首件批准后交期为21天。我们库存6米长的2618和4032铝棒,因此材料零延迟。如果您需要加急,我们可以实现单件7天交货——您需支付20%的加急费,但您能获得零件。我们是一家中国制造工厂,但我们的质检报告为英文,团队在4个工作小时内(GMT+8)回复。

我们如何避免细长活塞的振颤

长径比超过1.5的活塞容易产生振颤。我们通过使用调谐镗杆加工销孔来解决这一问题——镗杆内部装有调谐质量阻尼器,可吸收1,200 Hz频率的振动。对于外径,我们使用带0.8 mm刀尖圆弧半径和95度主偏角的修光刃刀片。我们还将主轴平衡至G2.5以减少强迫振动。如果您的顶部非常薄(低于2 mm),我们在裙部和环槽加工完成后最后加工顶部。这样,零件在大部分切削过程中保持刚性,薄截面仅承受轻切削精加工。
