为什么我们采用切割而非挤压工艺加工翅片

挤压工艺强制形成恒定截面,限制了翅片高度、厚度和间距。CNC加工消除了这一限制。我们可以切割0.5毫米厚、1.5毫米间距的翅片,或反向加工12毫米厚的翅片用于高散热质量应用。您还可以在同一块材料上直接加工阶梯基座、安装凸台或流体通道,无需二次铣削操作。这就是为什么当挤压模具成本过高或几何形状过于复杂时,我们的CNC加工铝制散热器成为首选。

我们使用的材料及热处理

我们常备6061-T6和6063-T5铝材作为标准材料。6061-T6硬度为95 HB(约60 HRB),加工性能良好。对于更高导热需求,我们使用1050或1100纯铝(导热系数220 W/m·K),但其材质较软,因此我们建议仅在零件为结构件或配有背板安装时使用。对于强度关键应用,我们加工7075-T6,其硬度达150 HB,拉伸屈服强度为503 MPa。除非您指定进行应力消除,否则我们不在加工后进行人工时效。每批进料均符合ASTM B221认证,我们保留材料证书3年。

我们如何在散热器上保持0.005毫米公差

散热器属于薄壁零件,切割时易振动和变形。我们使用第四轴旋转工作台进行翅片切割,可沿同一方向顺铣每个翅片,减少颤振和刀具偏摆。我们的Matsuura和Fanuc立式加工中心定位精度校准至±0.003毫米。对于基座表面,我们使用带修光刃的刀片以800 rpm转速进行单点飞铣,无需研磨即可实现每50毫米0.005毫米的平面度。最终表面能与您的IGBT或CPU模块均匀接触,与粗铣基座相比,热阻可降低高达15%。

每次发货前的检验

我们不会在没有完整报告的情况下发货。每个散热器均通过Zeiss三坐标测量机检查关键尺寸:翅片高度、翅片厚度、基座平面度和孔位。表面光洁度使用Mitutoyo轮廓仪验证,基座目标Ra 0.8 µm,翅片目标Ra 3.2 µm。我们还在10倍放大下进行100%目视检查,检查翅片边缘是否有毛刺或撕裂。检验报告副本将在货物离开东莞前通过电子邮件发送给您。如果您需要符合AS9102或PPAP的首件检验(FAI)文件,首单我们将免费提供。

为您的设计提供有限元分析支持

如果您不确定翅片厚度或基座厚度,请将CAD文件和目标热预算(例如0.5 °C/W)发送给我们。我们的工程师在ANSYS Icepak中运行共轭传热仿真。我们会告知您在给定气流下的预期结温,并在必要时调整翅片数量。这是针对100件以上订单的免费服务。对于原型订单,我们完全按照您发送的图纸加工,以便您用实际硬件验证自己的仿真结果。

表面处理和阳极氧化选项

裸铝自然氧化会增加发射率,但不会提高导热系数。我们提供透明阳极氧化(5-10 µm)以增强耐腐蚀性,或黑色阳极氧化(10-20 µm),在自然对流条件下可将辐射传热提高约20%。如需介电击穿保护,我们可施加25 µm的硬质阳极氧化层,经测试可承受2000 V直流电压。如需焊接或钎焊管道,我们保持表面裸露并脱脂。所有阳极氧化均在我们自己的生产线上完成,因此我们可以控制封孔质量和颜色一致性,确保批次间无粉红或灰色差异。

保护翅片和螺纹的包装

翅片易碎。我们将每个散热器放置在带独立槽位的瓦楞托盘内,确保翅片互不接触或触碰箱壁。螺纹孔使用塑料盖保护,防止运输途中损坏。对于出口,我们使用免熏蒸胶合板箱或带防潮层的纸箱。每个箱子均标注您的零件号、我们的采购订单号和数量。我们已向全球发货超过20万个散热器,包装导致的损坏报告为零。

您的设计约束,我们的加工能力

请发送STEP或IGES文件给我们。我们会检查壁厚、刀具可达性和内圆角。如果您的翅片间距对于标准3毫米立铣刀来说过窄,我们会在12小时内告知您,而不是一周后。如果您需要0.3毫米的翅片,我们会推荐不同的合金或电火花精加工方案。这是精密制造,而非魔法。我们与您的几何设计配合,以最低成本实现可加工性。

我们如何缩短您的交期

我们的工厂实行三班制,每周六天、每天24小时运转。CNC机床从不闲置。我们常备12种标准直径的6061-T6棒材和5毫米至100毫米厚度的板材。对于定制散热器,我们在收到图纸当天即在CAM中编程刀具路径。对于重复订单,我们保留您的夹具和程序,下一订单可直接进入生产,无需重新报价设置。这就是为什么我们过去12个月的平均准时交付率为98.7%。

散热器翅片CNC切削刀具选择

为什么公差对热接触至关重要

大批量订单的质量控制

对于500件以上的订单,我们使用统计过程控制(SPC)。我们测量首件,然后每第10件测量一次,并在控制图上记录翅片宽度和基座平面度。如果趋势向上或下控制限漂移,我们会在不良批次产生前停机调整。对于500件以下的订单,我们对关键尺寸进行100%测量。这是我们为航空航天和医疗客户使用的相同协议,同样应用于您的散热器。

成本分解:为什么CNC并不总是昂贵

挤压模具成本为$3,000-$8,000前期投入,外加500公斤最小订单量。对于原型或小批量生产,CNC加工完全避免了模具成本。50件100 mm x 100 mm x 30 mm散热器的单价约为$18-25。500件时降至$9-12。与挤压的盈亏平衡点通常在2,000件左右,具体取决于翅片复杂度。如果低于该数量,CNC是理性选择。而且由于我们是东莞的工厂,您无需经过贸易公司加价即可获得这些价格。

定制:螺纹、安装孔和热嵌件

我们加工M2至M12螺纹孔,配合等级2B。我们还可以压入黄铜或不锈钢热嵌件,适用于反复装配循环。对于PCB安装,我们直接在散热器基座上加工支撑柱。对于液冷,我们铣削蛇形通道并用TIG焊接盖板,然后进行10 bar压力测试。所有这些均在CNC上一次装夹完成,确保零件与翅片保持相同的±0.01毫米公差。

无最小起订量和快速原型制作

我们接受单件订单。如果您需要一个散热器用于实验室测试,我们加工后通过DHL或FedEx在3-5天内运至大多数国家。我们不收取“小订单”附加费。单件价格仅为机加工时间加材料成本,我们如实计算。这是我们作为精密制造合作伙伴政策的一部分,而不仅仅是供应商。
