我们如何在薄壁铝制壳体上保持±0.005毫米公差

航空航天壳体不是实心块体。它们是带有凸台、安装耳和O型圈槽的薄壁箱体。加工时会产生振动和变形。我们通过定制的真空夹具系统来解决这个问题。零件通过整个底面的吸力固定,而不是边缘夹紧。这样可以分散切削力,并消除薄至1.2毫米壁上的颤振。对于关键孔和导径,我们采用两步工艺:粗加工留0.5毫米余量,然后用新的硬质合金立铣刀以8,000 RPM进行精加工。这确保了所有孔的圆度达到0.005毫米。我们还使用三坐标测量机(CMM)而非卡尺检查每个壳体。CMM报告随货附在您的包装箱中。

我们用于飞行关键部件的材料和热处理

我们为航空航天壳体加工五种主要合金。铝6061-T6是标准非关键航空电子箱体的材料。对于更高强度,我们使用7075-T6,其屈服强度为572 MPa。对于发动机附近的高温区域,我们加工Inconel 718和不锈钢17-4 PH。对于重量关键的无人机,我们切削铝2024-T3。热处理在内部完成:7075在495°C下进行固溶处理,然后在120°C下人工时效24小时。这使钢制壳体达到一致的42 HRC硬度。我们从不跳过应力消除步骤。粗加工后,我们将毛坯加热至190°C并保温4小时以去除内应力。这防止壳体在最终加工后发生扭曲。

Ra 0.4表面光洁度和阳极氧化以提高耐腐蚀性

我们航空航天壳体的机加工表面在密封面上保持Ra 0.4,在所有其他功能表面上保持Ra 0.8。但关键的表面处理是阳极氧化涂层。我们使用硫酸阳极氧化,Type II型,涂层厚度为0.008毫米至0.015毫米。颜色为透明或黑色,根据您的规格而定。这使表面硬度达到300 HV,并防止壳体与碳纤维结构配合时发生电偶腐蚀。对于EMI屏蔽,我们提供镀镍铝壳体。镀层厚度为0.005毫米,并通过MIL-STD-461F衰减测试。我们还可以对滑动盖板应用PTFE浸渍阳极氧化以实现低摩擦。

每次发货前的检验:CMM、硬度和气动量规

每个CNC加工航空航天壳体都经过全面检验,而非抽样。我们使用分辨率为0.0001毫米的蔡司CMM。程序检查所有关键尺寸:孔径、孔间距、安装面平面度以及凸台垂直度。硬度通过洛氏硬度计在零件上的牺牲凸耳上验证。表面粗糙度使用轮廓仪在密封面上测量。对于直径小于10毫米的孔,我们使用气动量规,其重复性为0.001毫米。检验报告由我们的QC工程师签署,并附有包含炉号和钢厂可追溯性的材料证书副本。

交货期:原型10天,批量生产20天

原型壳体在10天内完成加工,包括阳极氧化。这是因为我们实行24/5轮班制,并拥有32台CNC机床,包括5轴DMG Mori设备。50至500件的批量生产在20天内发货。我们为阳极氧化槽保留2天的缓冲时间。如果您需要更快,我们可以通过15%的附加费将单个原型加快至5天。多次迭代不收取额外费用。您可以订购1件或1,000件,享受相同的单价优惠。没有最小起订量。这是我们精密制造服务的核心部分:我们对待首件产品与第千件产品一样用心。

本月我们加工过的典型壳体配置

我们如何减少大型薄壁外壳的变形

长度超过300毫米的大型壳体在加工后容易变形。问题是残余应力释放。我们通过三步工艺解决这个问题。首先,粗加工外部形状,在所有壁上留1毫米余量。其次,将零件加热至190°C并缓慢冷却以释放应力。第三,在一次装夹中精加工壁和孔。我们还使用低螺旋角立铣刀进行精加工。与标准45度螺旋刀具相比,这可将切削力降低30%。对于最终走刀,我们留0.1毫米余量,每刀切深0.05毫米。结果是400毫米长面的平面度在0.02毫米以内。这就是我们能保证上表中公差的原因。有关刀具选择的更多信息,请参阅我们的CNC切削刀具选择指南
