一个在检验室测量完美的弹簧仍然可能在生产线上失效。原因几乎总是操作,而不是制造。一个被压缩超过密实高度的压缩弹簧、一个腿部弯曲超过弹性极限的扭转弹簧,或一个被螺丝刀打开的钩的拉伸弹簧,都以好零件离开工厂,到达装配站时却成为废品。

经济性很直接。一个0.5毫米线径的压缩弹簧可能只需几美分。它所在的子组件可能花费几美元,而清除卡住的弹簧的停机时间可能远高于弹簧本身。工装是廉价的保险,通常是整个项目中最便宜的部分。

还有一个质量体系的论点。如果装配是用钳子和即兴操作完成的,弹簧性能会随操作员技术而变化。如果装配使用固定夹具,弹簧在每个循环中承受相同的载荷。这种可重复性使下游测试有意义——而这正是ISO9001流程旨在提供的。

设计时要防范的三种失效模式是什么?

几乎每个弹簧装配问题都属于以下三类之一。设计工装意味着明确解决每一个问题。

线圈变形和过度压缩

将弹簧压缩超过其密实高度会迫使线圈相互挤压。在轻线径上,这会使线圈向外弯曲或使端部线圈扭曲不方正。即使弹簧幸存,其自由长度和刚度也会变化,安装高度处的载荷会偏离公差。

支腿、腿和钩损坏

扭转弹簧和拉伸弹簧在端部失效的频率远高于线圈。一个弯曲超过屈服点的扭转腿不会回到设计角度。一个用螺丝刀打开的拉伸钩会失去其环直径,并可能在负载下被拉直。

这些零件的工装应使用形状配合的凹槽而不是平刀片来定位腿或钩,并且应旋转或平移弹簧到位,而不是撬动。如果安装过程中必须偏转腿,请将偏转保持在弹性范围内,如果可能,在无负载位置安装弹簧,然后预加载。

弹出、丢失和污染

小弹簧会弹飞。一个在预加载下释放的压缩弹簧可以飞行几米,而落入机器腔体的弹簧会成为异物风险。松散的弹簧也会在散装箱中缠结,这会损坏电镀并造成操作废品。

保持是答案:一个轻的捕获特征、磁性或真空拾取器,或一个将弹簧保持在导杆上的护罩,直到配合零件就位。对于大批量生产线,以定向管或带的形式而不是松散箱体进给弹簧可以消除这类问题的大部分。

如何确定导杆或心轴的尺寸?

在大多数弹簧装配夹具中,导杆是最重要的单一尺寸。它必须足够小以滑入弹簧而不刮伤内孔,并且足够大以在压缩过程中保持弹簧同心和方正。

一个实用的起点是比弹簧的最小内径小0.1–0.2毫米。对于更紧的装配,或对于长径比大的弹簧,接近0.1毫米并增加一个大的导入倒角。对于卷绕后电镀或涂层的弹簧,请记住涂层会减小内径——有时每边0.01–0.03毫米——因此导杆必须根据成品零件而不是裸线形确定尺寸。

如果弹簧在测试夹具中反复压缩和释放,请将导杆淬火至至少50 HRC并抛光。一个软且磨损的导杆会刮伤弹簧内部,在不锈钢或电镀零件上,这种刮伤会成为腐蚀起始点。

一个可行的压缩弹簧夹具是什么样的?

压缩弹簧夹具通常有三个特征:导杆、止动和肩部。

有两个细节值得指出。首先,沉孔深度应略小于弹簧的线径,以便端部线圈被捕获但不被夹住。其次,如果弹簧有闭合和磨平的端部,磨平的面应靠在平坦的淬火表面上;如果它有开口端,一个浅的定位槽有助于防止端部移动。

扭转和拉伸弹簧的操作应如何改变?

扭转和拉伸弹簧需要不同的思考,因为它们的功能在端部。

对于扭转弹簧,装配工装应同时控制两个腿的角位置。一个双凹槽夹具,固定主体和两个腿,让操作员放置弹簧而不会弯曲任何东西。如果弹簧必须在安装过程中卷绕,夹具应围绕弹簧轴线旋转腿——永远不要侧向弯曲——并且旋转应在工作角度停止,而不是继续到硬限位。

对于拉伸弹簧,钩是弱点。柱和锚的半径应至少与钩的内半径一样大,并且钩应被捕获,使其在负载下无法打开。如果拉伸弹簧在安装过程中被拉伸,请将拉伸保持在初始张力加适度余量内,并避免在返工过程中反复重新拉伸同一零件。

如何将工装与弹簧线径和批次匹配?

工装公差应随弹簧缩放,而不是固定的。一个0.3毫米线径的弹簧需要导杆保持在百分之几毫米;一个3毫米线径的弹簧则宽容得多。

实用规则是导杆间隙应约为线径的20–40%,上限约为0.2毫米。低于此值,弹簧无法顺利滑动。高于此值,弹簧可能倾斜,端部线圈可能卡住。

批次一致性同样重要。如果内径因批次而异——这发生在线径、卷绕设置或热处理变化时——一个固定的导杆可能适用于一个批次,而下一个批次会卡住。这是严格控制弹簧线径规格并将工装图纸与成品弹簧图纸而不是标称值关联的原因之一。

装配后应检查什么?

装配检查应快速、客观,并与弹簧的功能相关。

至少,检查自由长度或安装长度、端部线圈的方正度以及腿或钩的存在和方向。对于关键应用,增加安装高度处的负载检查或工作角度处的扭矩检查。这些与弹簧自身检验计划中重要的特性相同,因此夹具和量具通常可以共享。

还有两个过程控制值得内置。首先,一个防错装置,防止无弹簧或两个弹簧的装配。其次,一个明确的返工规则:如果弹簧被压缩超过密实或腿弯曲超过屈服,它就是废品,不是返工。通过目视分选好弹簧和损坏的弹簧是不可靠的。
