弹簧装配:搬运、润滑与安装错误

简短回答:现场大多数弹簧失效是装配失效,而不是设计失效——压缩弹簧安装时略微歪斜,拉伸弹簧在安装过程中被拉伸超过弹性极限,扭转弹簧绕向错误,或者弹簧在需要润滑的地方干运行。解决办法是程序性的:将弹簧就位在平坦、平行的表面上;装配时拉伸弹簧的拉伸量绝不超过自由长度的约1%;按使圈并紧的方向安装扭转弹簧;并润滑滑动圈表面。这些习惯不增加成本,却能消除大多数早期退货和异响投诉。

弹簧是简单零件,装配错误时会以可预测的方式失效。同一根在试验台上运行一百万次的弹簧,在现场却因为安装方式而在10,000次时失效。本指南介绍退货、保修索赔和现场失效中出现的装配侧错误——以及如何在装配工艺中通过设计消除它们。

压缩弹簧:就位与对中错误

压缩弹簧因三种装配习惯而早期失效。歪斜就位:如果弹簧就位在圆角、倒角边缘或不平行表面上,它会在载荷下侧向弯曲,摩擦孔壁或导杆,并快速疲劳——端部必须坐在平坦、平行的表面上,设计需要时应使用磨平端。圈并紧:如果弹簧在使用中或装配过程中被压缩超过并紧状态,它会产生永久变形(见预压处理)并损失自由长度。侧向载荷:弹簧以一定角度而不是沿其轴线推动运动部件时,会承受从未设计过的弯曲应力。还要检查孔和杆的间隙:套在杆上的压缩弹簧需要约外径10%的间隙以避免摩擦;在孔内也类似。如果弹簧在行程中摩擦任何东西,无论设计质量如何,它都会磨损并早期失效。

拉伸弹簧:毁掉它们的过度拉伸

拉伸弹簧是装配中最容易被滥用的弹簧类型,因为它们必须被拉伸才能安装,而拉伸超过弹性极限会永久损坏它们——初拉力丧失,刚度变化,钩环张开。规则是:安装时拉伸弹簧的拉伸量绝不超过其自由长度的约1%(或制造商规定的安装极限)。使用弹簧工具或螺纹拉拔器,而不是用钳子夹钩环——钳子会划伤钩环钢丝,并恰好在承受最高应力的位置产生应力集中。并核对图纸上的钩环方向:钩环安装偏差180°会在为纯拉伸设计的零件中产生扭转应力。如果装配总是使弹簧受力,应指定更高的初拉力或带环端加强的弹簧。

扭转弹簧:方向、芯轴与预载

扭转弹簧在装配中以三种方式失效。绕向错误:扭转弹簧必须按在载荷下使圈并紧的方向绕制——反向安装会使它张开而不是并紧,改变力值并最终改变自由位置。缺少芯轴支撑:扭转弹簧应在与弹簧内径匹配的芯轴或杆上运行;没有它,弹簧会侧向屈曲。以及装配预载:扭转弹簧通常以预载角度安装,使圈保持就位;在零预载下安装会让弹簧松动,端部位置漂移。装配前核对弹簧端臂位置与图纸是否一致——安装过程中弯曲的端臂是首要失效原因。

润滑:无声的寿命延长剂

许多弹簧应用按设计干运行(清洁机构、医疗、食品)——当表面滑动不多时这是可以接受的。但相对于杆、孔或相邻圈循环运动的压缩弹簧,以及带活动钩环的拉伸弹簧,在装配时润滑是有益的。在滑动界面上涂轻质油或润滑脂可减少磨损和噪音,在临界设计中可使有效寿命翻倍。错误有两种:存在滑动的地方没有润滑(异响、磨损、早期疲劳),以及使用错误的润滑剂(会侵蚀弹簧表面或收集磨粒碎屑的润滑剂)。当应用禁止润滑剂时,应调整设计——更大的间隙、耐磨套或涂层弹簧——而不是默默接受加速磨损。

常见问题

问:为什么我的弹簧在装配后不久就失效,而原型却能用很久?

答:最可能是装配差异:就位不平行,安装过程中过度拉伸(拉伸弹簧),扭转方向错误,缺少润滑,或与相邻零件接触。将装配状态与设计假设进行比较——弹簧通常是无辜的。

问:安装时我可以把拉伸弹簧拉伸多远?

答:通常不超过自由长度的约1%,否则有永久损坏的风险。安装时超过弹性极限会毁掉初拉力和刚度。使用合适的弹簧拉拔器或工具,绝不要用钳子夹钩环。

问:压缩弹簧需要润滑吗?

答:仅在表面滑动的地方——相对于杆、在孔内,或密圈动态弹簧的圈之间。存在滑动的地方,轻质油或润滑脂可延长寿命并降低噪音。纯静态或低循环弹簧可以干运行;在图纸上说明选择。
