翅片效率:为什么高而薄的翅片会失效

简短回答:当翅片效率降至约 60–70% 以下时,翅片就不再值得其成本,这种情况发生在翅片变得比材料能够沿其长度传导热量的能力更高更薄时。在对流换热系数为 25 W/m²·K 时,高度 40 mm 的 1.0 mm 铝翅片效率仍约为 89%;将同一翅片拉伸至 80 mm,效率降至约 67%。再增加一倍高度,几乎所有增加的表面都不再起作用。实际结论:对于挤压铝,翅片高度超过约 50–70 mm 后,你是在为几乎不导热的金属付费。

翅片效率是散热器性能的隐形杀手。大多数买家通过计算表面积来选择散热器,而大多数人都错了,因为翅片尖端一平方厘米的金属排出的热量与底部一平方厘米的金属不同。热量必须通过传导沿翅片向上传递,而这段旅程的每一毫米都伴随着温差的减小。这就是为什么两个总表面积相同的散热器在实际性能上可能相差 30% 或更多。

为什么“更多表面积”不再成立

翅片尖端散失的热量受限于该点剩余的温差。将翅片效率定义为实际排出的热量除以整个翅片处于底部温度时排出的热量。100% 效率的翅片是由完美导体制成的理论翅片;实际翅片效率大约在 40% 到 95% 之间。

传导热阻打破了高翅片的承诺。6063 铝的导热系数约为 200 W/m·K,铜约为 390 W/m·K,这听起来很充足,直到你意识到热量是沿着仅 1–2 mm 厚的翅片长度方向传递的。一个 100 mm 高、1 mm 厚的翅片长厚比为 100:1,在这种比例下,即使是铜也不再是“完美导体”。这在我们的翅片设计指南中有更深入的介绍,但核心物理很简单:薄几何形状加上长传导路径等于几乎不起作用的温热翅片尖端。

效率也解释了为什么重量不能很好地代表性能。在集中热源上,具有短而厚翅片的紧凑散热器可以胜过更高的翅片对手,而在强风道风扇下,薄铲齿翅片场可以击败两者。根据你的气流条件下的实测或计算热阻来比较散热器,绝不要仅凭千克或平方厘米。

预测失效的 m·L 数值

热工程师将翅片几何形状归结为一个无量纲数。对于矩形板翅片,翅片参数为 m = √(2h/kt),其中 h 是对流换热系数,单位为 W/m²·K,k 是翅片导热系数,t 是翅片厚度,单位为米。将 m 乘以翅片高度 L,得到控制效率的 m·L:

η = tanh(m·L) / (m·L)

当 m·L 低于 0.5 时,翅片几乎完美,效率在 95% 以上。当 m·L 超过 1 时,效率降至 80% 以下。当 m·L = 2 时,效率低于 50%,每增加一毫米高度几乎不增加任何效果。下表将该公式应用于 h = 25 W/m²·K 的 6063 型铝翅片:

高而薄的翅片在现实世界中何时失效

实际散热器比翅片效率公式所暗示的更早失效,原因有三。首先,自然对流边界层在狭窄通道中合并:在翅片间距低于约 5–6 mm 时,相邻翅片会阻碍彼此的气流,有效对流换热系数下降如此之多,以至于增加成排的高翅片几乎无济于事。对于自然对流,50–100 mm 高翅片的最佳间距通常在 8 到 14 mm 之间。

其次,制造现实。具有 60 mm 翅片的挤压 6063 型材需要大约 1.3–2.0 mm 的翅片厚度才能正确填充模具,而翅片高度超过约 80 mm 开始与模具偏斜和型材直线度作斗争。铲齿和粘合翅片散热器可以更薄更高,但你需要为每个翅片支付组装成本。第三,结构现实:高而薄的翅片在风扇气流中振动,在搬运中弯曲,在运输中断裂,这就是为什么许多 1U 风格的设计将翅片高度限制在远低于数学允许的水平。

表格背后的模式:将你的表面积预算花在翅片足够短以保持约 70% 以上效率的地方,或者先用热管或均温板横向移动热量,这样你使用的翅片都在接近底部温度下运行。在均温板上安装 20 mm 高的翅片组通常比直接螺栓连接到热点的 60 mm 翅片组更好,而且重量轻得多。

何时仍需要真正的高度

高翅片没有错;当不加思考地选择时才是错的。具有大而均匀热源和强风道气流应用,例如驱动器中的 IGBT 散热器或大功率 LED 模块,确实有效地使用 50–80 mm 翅片,因为整个基座是热的,风扇强制空气通过整个通道。错误在于小集中热源,例如单个 25 W 芯片,在高而窄的翅片场下:大多数翅片远离热源,几乎不传导任何热量。这种几何形状正是散热器尺寸计算在假设均匀基座温度时出错的地方。

当你购买而不仅仅是设计时,什么会改变

翅片效率分析对采购的影响与设计一样大。对于批量生产,挤压通常是制造翅片散热器最便宜的方式,但模具是固定成本:一个简单的 6063 型材模具通常根据长度、复杂度和模具制造商的不同,价格在 800–2,500 美元之间,只有当型材数量证明其合理性时才能收回成本。低于该数量时,从实心棒材或板材加工散热器,或从坯料铲齿翅片,完全避免模具,并允许每次订单更改几何形状,这就是为什么原型和中批量生产几乎总是从机加工而不是挤压开始。
