第5部分:面向混合的设计(DFH)——5条实用规则

1. **打印核心,加工界面。** 所有螺栓面、密封面和轴承轴颈必须指定为“AM后加工”。切勿依赖打印态螺纹——其剪切强度差。

2. **使用自支撑角度。** 设计增材步骤时,保持悬垂角低于45度以避免支撑结构。然后在外部表面加工掉支撑。这可减少25%的后处理时间。

3. **避免尖锐内角。** 打印后加工的90度内角会留下刀具半径。任何加工角指定最小内圆角为0.5毫米,或使用EDM获得真正的直角。

4. **规划基准转移。** 从AM转到CNC时需要基准。我们使用打印在零件中的机加工参考销(2毫米直径)。这些在最终加工工序中去除。

5. **模拟残余应力。** 增材零件具有各向异性。在Z方向上,屈服强度可能比X-Y方向低20%。加工关键特征时,使载荷路径与成形方向对齐。

第6部分:车间现场常见问题提示

**问:可以将打印零件焊接到加工零件上吗?** 答:可以,但使用过渡接头。我们建议在界面上加工0.5毫米台阶以增加表面积。对于铝,使用4043填充材料;对于钛,使用ERTi-2。焊后热处理是强制性的。

**问:混合零件的最小壁厚是多少?** 答:对于AM,0.4毫米可打印,但我们建议任何将被加工的壁最小为0.8毫米。加工0.4毫米壁会引起振动和变形。

**问:如何处理检验?** 答:我们使用三坐标测量机检测加工特征,使用CT扫描检测内部腔体。CT扫描每次150美元,但对于航空航天或医疗领域是不可妥协的。

**问:密封表面光洁度如何?** 答:不要仅依赖加工。对于动态密封,我们建议加工沟槽至Ra 0.4 µm,但如果配合面是使用软质材料(邵氏A < 70)的静态垫片,则可以保持打印态。在这种情况下,Ra 6.3 µm是可接受的。
