增材制造与减材制造:CNC零件何时选用哪种工艺

在增材制造(AM)和减材制造(SM)之间做选择,并非取决于哪种技术更新,而在于哪种技术能在所需的生产批量下,交付满足要求的零件几何形状、材料特性和成本结构。对于超过100件的生产批量,减材CNC加工几乎总是正确的选择,因为它具有卓越的尺寸精度(±0.005 mm)、重复性和表面光洁度(Ra 0.4 µm)。增材制造则在原型制作、内部点阵结构和低于50件的低批量生产中胜出,因为在这些情况下,材料浪费和工装成本是决策的关键因素。本文为工程师在这两种制造范式之间进行选择提供了一个量化框架。

材料特性与结构完整性

减材制造保留了原始锻态材料的微观结构,这意味着其机械性能保持各向同性,并与已发布的材料数据表一致。例如,由棒料加工而成的6061-T6铝材,无需任何后处理即可保持其310 MPa的屈服强度和570 MPa的抗拉强度。增材制造,尤其是粉末床熔融(PBF),会通过逐层熔合区产生各向异性的零件。通过激光PBF生产的原始态Inconel 718合金,其疲劳强度通常比锻态材料低20-30%,需要通过热等静压(HIP)在1120°C和100 MPa条件下处理才能恢复性能。

公差与表面光洁度能力

尽管增材制造工艺控制有所进步,但AM和SM之间的尺寸精度差距仍然显著。BQUQ的标准CNC加工公差为:一般特征±0.025 mm,精密磨削表面±0.005 mm。相比之下,金属增材制造零件的原始态公差通常为±0.1 mm至±0.2 mm,只有经过CNC精加工后才能达到±0.05 mm。表面粗糙度也遵循类似规律:机加工表面可达Ra 0.4 µm至Ra 0.8 µm,而打印态的增材制造表面由于部分熔化的粉末颗粒,其粗糙度范围在Ra 6 µm至Ra 12 µm之间。

对于配合面、密封面、轴承轴颈或螺纹孔,减材加工是强制性的。在增材制造零件上铣削螺纹需要先将孔做大,然后再进行加工,这抵消了打印的几何自由度。实用的规则是:如果某个特征需要与其他部件配合,就采用机加工;如果某个特征仅用于减重或内部冷却通道,则采用打印。

不同生产批量下的成本构成

AM和SM之间的经济交叉点取决于设置成本、材料成本和单件循环时间。对于CNC加工,设置包括CAD/CAM编程(2-6小时)、夹具(50-300美元)和刀具(20-150美元)。单件成本随加工时间(每小时80-120美元)和材料利用率而变化。对于增材制造,主要成本是机器时间(金属PBF每小时30-80美元)、粉末材料(钛合金每公斤60-120美元,铝合金每公斤30-50美元)和后处理(去除支撑、去应力退火、热等静压)。

交叉点很明确:超过10到20件后,CNC加工变得极具成本效益。只有当零件几何形状无法通过机加工实现时,增材制造才具有竞争力,例如模具镶件中的随形冷却通道或经过拓扑优化的航空航天支架。

原型与生产的交期比较

对于单个原型零件,增材制造提供了更快的物理验证途径。一个金属增材制造零件可以在1到3天内完成打印,包括构建设置和后处理。CNC加工同一零件需要编程(0.5天)、材料采购(1-2天)和加工(0.5天),总计2到3天。交期在约5件时趋于一致。对于生产批量,CNC加工始终更快,因为多个零件可以以最小的设置变更顺序加工,而增材制造构建受限于机器构建体积和每层打印时间。

各工艺的面向制造的设计规则

减材制造要求设计人员考虑刀具可达性、最小壁厚和内圆角半径。CNC加工铝的最小壁厚为0.8 mm,钢为0.5 mm,塑料为1.0 mm。内角半径必须至少为刀具直径的三分之一;6 mm立铣刀会留下3 mm的圆角。深径比超过4:1的深腔需要特殊刀具并增加成本。

增材制造允许内部通道、点阵结构和倒扣结构,但也有其自身的限制。金属增材制造的最小壁厚为0.4 mm,最小孔径为0.5 mm,超过45度的无支撑悬垂需要添加必须去除的支撑结构。从内部通道清除粉末需要至少3 mm直径的工艺孔。在设计增材制造零件时,工程师还必须考虑热处理(铝在350-650°C去应力退火,钢在980-1060°C)是防止变形的强制要求。

混合方法:结合两种工艺

对于复杂部件,最有效的策略是结合增材制造和减材制造。先打印一个带有内部冷却通道或点阵结构的近净成形毛坯,然后通过CNC加工关键的配合面、螺纹孔和基准特征。这种混合方法既保留了增材制造的几何自由度,又实现了减材加工的精度。一个典型的混合零件比完全机加工的零件成本高60-70%,但能实现任何一种工艺都无法单独达到的性能。
