该板专为电动工具、电动自行车和固定式储能系统的电池组设计。它通过冲压不锈钢本体承载大电流,同时弹簧臂对电池端子保持恒定压力。与机加工块体相比,该冲压件重量更轻、单件成本更低,且在10,000次循环后仍能保持弹簧刚度。

为什么弹簧触点选用不锈钢而非铜或黄铜

铜导电性更好,但回弹性不足。黄铜弹簧易疲劳。301或304不锈钢在提供弹簧臂所需弹性的同时,兼具耐腐蚀性。对于此板,我们采用全硬态301不锈钢。冲压后进行热处理至42 HRC。结果是在反复变形下仍能保持形状的触点。

如果您的应用需要更高导电性,我们可以在接触表面镀银或镀金。但对于90%的电池连接器,裸不锈钢已足够。它不像铜那样氧化,也不像黄铜那样变形。接触电阻在电池组整个寿命期内保持稳定。

此电池连接器板冲压公差控制

所有关键尺寸均控制在±0.02 mm以内——包括接触垫厚度、弹簧臂宽度和安装孔位置。非关键尺寸为±0.05 mm。接触表面平面度在整个垫面区域内保持在0.03 mm以内。弹簧臂末端相对基准边的跳动为0.05 mm。

这些数据并非理论值。我们每批次均使用三坐标测量机和轮廓投影仪进行检测。冲压模具研磨至0.005 mm光洁度。冲头与凹模间隙针对不锈钢进行调校——为材料厚度的8%——从而获得无塌角、无毛刺的干净剪切边。毛刺高度控制在最大0.03 mm。

此板所用材料与热处理工艺

我们备有厚度0.2 mm至1.5 mm的301不锈钢库存。标准状态为全硬态,基础硬度38 HRC。冲压后,整个零件热处理至42 HRC。这是低温去应力加硬化循环,而非完全淬火。它保留了弹簧性能,同时消除冲压过程中产生的残余应力。

对于高循环应用,我们提供17-7 PH不锈钢。该材料经沉淀硬化后可达47 HRC。成本较高,但可将弹簧臂疲劳寿命延长至50,000次循环。如需此选项,请在询价单中注明。我们将相应调整模具和热处理工艺。

接触垫表面光洁度与边缘质量

接触垫是与电池端子接触的部分。表面必须光滑以最小化接触电阻。我们通过抛光模具镶件实现垫面Ra 0.4 µm的表面粗糙度。零件其余部分为冲压原态,Ra 1.6 µm。这对弹簧触点已足够——无需全镜面抛光。

边缘通过滚筒抛光去除毛刺。这消除了冲压剪切产生的微观毛刺。随后对零件进行钝化处理,去除表面游离铁。钝化层厚度为0.5至1 µm。它防止腐蚀,且不影响弹簧刚度或导电性。

每次发货前检测——我们实际测量的项目

每批次均附完整检测报告。我们测量:按您图纸的关键尺寸、接触垫平面度、弹簧臂跳动、洛氏硬度计硬度、以及轮廓仪表面粗糙度。同时每批次抽取5件样品测试弹簧力。测试夹具将弹簧臂压下0.5 mm并测量力值。该值必须在您规定值的±5%以内。

我们为每套模具保留首件检验报告(FAI)。如需PPAP文件,我们免费提供。对于精密冲压产品,检测并非形式——它是电池组正常工作与现场失效之间的区别。

模具与打样——如何快速获得零件

对于打样,我们不制作完整生产模具。我们使用带简化镶件的级进模,或从带材线切割零件。这样可在5天内获得功能零件。打样零件不具备生产零件的精确弹簧刚度,但几何形状完全相同。您可测试装配、成型和电接触。

一旦您确认打样,我们即制作生产模具。简单单工位模具需20天,4工位级进模需30天。生产模具设计寿命为100万次冲压。如需更多,我们将制作第二套模具。模具归您所有——我们将其保存在我们的模具间,绝不为其他客户使用。
