为什么我们嵌入铜而不是使用纯铝

铜的导热系数为401 W/m·K,比铝的237 W/m·K高出1.6倍。但铜重量大且成本高。我们的设计将铜块嵌入铝翅片堆中,在CPU接触点提供铜的局部热点冷却性能,同时保持铝散热器的整体重量和成本。铜嵌件加工公差为±0.01毫米,然后以0.02至0.03毫米的过盈配合压入凹槽中。这形成了金属与金属的结合,不依赖导热膏,与标准夹式铜底座相比,热阻降低高达30%。

控制跳动度和平面度的CNC加工参数

我们在同一CNC设置上加工底板和铜嵌件,使用真空夹具消除振动。关键表面——铜与CPU接触处——采用飞刀以3,000 RPM精加工,表面光洁度达到Ra 0.4 µm。铜与铝之间的配合面在60毫米宽度上的平面度保持在0.01毫米。对于翅片堆,我们使用带0.5毫米圆角半径的4刃硬质合金立铣刀。刀具路径采用顺铣,进给速度为1,200毫米/分钟,以避免翅片边缘产生毛刺。成品跳动度在三坐标测量机上测量,公差小于0.02毫米,确保散热器在服务器处理器上完全平整放置,不会晃动。有关刀具选择详情,请参阅我们的CNC切削刀具选择指南。

压配合过盈量和导热界面材料选项

铜嵌件不采用焊接或粘接。我们使用受控压配合,将铜块冷却至-20°C后压入加热的铝凹槽中。这形成了机械锁定,可承受150°C热循环而不松动。过盈量根据热膨胀系数计算:铝膨胀23 µm/m·K,铜膨胀17 µm/m·K,因此随着温度升高,配合会变得更紧。如果您需要更高的热传递性能,我们可以在压入前在铜和铝之间施加一层铟箔(0.05毫米厚)。这增加了0.2°C/W的改善。我们还提供镀镍铜选项(3 µm厚度),以防止高湿度服务器机房中的氧化。

我们用于服务器散热器铜嵌件的材料和热处理

底座采用6061-T6铝,屈服强度为276 MPa,导热系数为167 W/m·K。铜嵌件采用C11000(电解韧铜),纯度99.9%,硬度80 HRB。加工后我们不进行退火处理,因为这会软化铜。相反,我们使用180°C下2小时的受控去应力循环,以消除加工应力而不降低硬度。铝在加工前经过T6热处理。如果您需要更轻的组件,翅片也可以使用6063-T5,但底座保持6061-T6。所有原材料均来自ISO 9001认证的钢厂,每批货物均附带钢厂测试证书。如果您的设计需要不同的铜合金,例如C18200(铬铜)以获得更高强度,我们也可以加工。

每批发货前的检验:三坐标测量和泄漏测试

每个服务器散热器铜嵌件均在蔡司三坐标测量机上检验。我们检查12个关键尺寸:底座平面度、铜嵌件相对铝表面的高度、翅片间距和整体跳动度。铜嵌件高度相对底座保持在+0.00/-0.05毫米,即齐平或略微凹陷。我们还对每批样品进行热阻测试:将100 W加热器安装在底座上,在1.5米/秒气流下测量温升。结果必须在设计规格的5%以内。对于目视检查,我们使用10倍放大镜检查翅片边缘的毛刺,并使用表面粗糙度测试仪确认底座Ra 0.4 µm。我们不仅使用合格/不合格量规,还在随附零件的PDF报告中记录实际测量值。报告包括三坐标测量数据、材料批号和操作员签字。

表面处理选项:阳极氧化、镀镍和防氧化涂层

对于铝翅片,我们推荐黑色阳极氧化(II型,18 µm厚度),可将发射率提高到0.85,改善服务器机架中的辐射热传递。阳极氧化在加工后进行,我们遮蔽铜嵌件以保持裸露,实现最大导电性。如果您需要均匀的外观,我们可以对整个组件进行镀镍,但这会增加0.5°C/W的热阻。对于沿海或高湿度环境,我们在铝上施加透明铬酸盐转化涂层,并在铜上施加基于苯并三唑的防变色浸渍。我们不使用油漆涂层,因为它们会起到绝缘作用。镀层厚度控制在±10%以内,并使用磁性测厚仪测量。所有表面处理均符合RoHS标准,并根据ASTM B117标准进行盐雾测试(最少48小时)。

我们如何在15天交期内实现精度而不妥协

我们的工厂拥有24台专用于散热器生产的CNC加工中心。铜嵌件和铝底座的刀具已标准化:我们使用10毫米可转位立铣刀加工底座,使用6毫米硬质合金立铣刀加工翅片槽。这意味着大多数设计无需等待定制刀具。我们库存10毫米至40毫米厚度的6061-T6铝板,以及直径20毫米至80毫米的C11000铜圆棒。对于60 x 60毫米底座的标准服务器散热器铜嵌件,加工周期为8分钟。我们运行两班制,因此每台机器每天可处理100件。您的零件在加工当天进行检验,并通过DHL快递或FedEx发货。如果您需要更快的周转,我们提供7天加急服务,需额外收取20%附加费。关键在于我们不会为每个订单重新设计流程——我们使用经过验证的CNC加工公差指南中的参数来设置作业。

服务器组件的包装和防静电保护

服务器散热器对静电放电和物理损坏敏感。我们将每个单元包装在防静电泡沫托盘(表面电阻10^6至10^9欧姆)中,然后放入带5毫米泡沫衬里的瓦楞纸箱中。铜嵌件覆盖可移除的PE薄膜,防止运输过程中刮伤。我们不使用可能产生静电的松散填充物或塑料包装。每个箱子都标有零件号、批号和条形码。对于大批量订单,我们使用带四向叉车入口的木托盘,并用拉伸膜密封。包装设计可承受1.2米跌落测试,翅片或铜嵌件不会损坏。我们还在空运过程中包含一包5克干燥剂以吸收湿气。如果您的零件进入洁净室,我们可以使用ESD安全袋进行真空密封双重包装。
