为什么冲压端子在高电流路径上优于机加工块

机加工会去除材料并破坏晶粒结构,从而提高晶界处的电阻。冲压则使晶粒沿弯曲半径重新排列,形成连续的低电阻路径。我们的电源端子在每10 mm²截面上可承载高达300 A电流,额定负载下温升低于30°C。冲压边缘经过加工硬化,在不增加材料厚度的情况下提高了关键接触点的机械强度。

我们用于接触可靠性的材料与热处理

我们备有C1100 ETP铜、C17200铍铜和C2680黄铜,厚度从0.3 mm至6.0 mm。对于高循环应用,我们指定使用TH04回火状态的C17200(HV 360–420),以抵抗150°C下的应力松弛。对于纯导电性要求,我们使用半硬回火状态的C1100(HV 80–110),其导电率达到101% IACS,同时仍可进行90°弯曲而不开裂。所有材料证书均可追溯至钢厂炉号。

在500,000次冲程内保持±0.01 mm的级进模设计

我们的模具车间使用D2钢冲头和硬质合金镶件制造级进模。我们将料带导正孔位置控制在±0.005 mm以内,从而使端子的关键安装孔位保持在±0.01 mm真实位置范围内。模具按照预防性维护计划进行保养:每50,000次冲程测量一次冲头磨损情况,并在公差漂移超过允许规格的20%之前进行重新研磨。这就是我们能够为所有标准端子系列提供500,000次冲程模具保修的原因。

用于低接触电阻的表面光洁度和电镀选项

裸铜表面在平面区域加工至Ra 0.8 µm,接触垫区域加工至Ra 0.4 µm。为了获得耐腐蚀性和低于0.5 mΩ的稳定接触电阻,我们提供选择性镀银(3–5 µm)、镀锡(5–8 µm)或镀镍打底加闪金(0.1–0.3 µm)。电镀附着力通过180°弯曲测试验证,无剥落现象。我们还对裸铜施加透明铬酸盐转化涂层,以防止储存和运输过程中的氧化。

每次发货前的尺寸检测

每批产品均使用三坐标测量机(CMM)检查孔位、弯曲角度和平面度。我们按AQL 0.65标准每批抽样32件。对于关键尺寸(如端子配合插片的厚度),我们使用激光千分尺进行100%全检。硬度在洛氏15T标尺上每样本三点进行验证。完整的尺寸报告(含CMM图表)随装箱单附上。如果您需要PPAP Level 3或含化学分析的材料证书,我们免费提供。

全球运输的包装与防变色保护

端子采用防静电VCI(气相防锈)纸包装,防止海运过程中的变色。每层之间用泡沫隔开,避免接触表面刮伤。标准出口纸箱根据端子尺寸可容纳5,000–10,000件。我们免费提供真空密封包装,适用于长期储存(超过12个月)。对于空运,我们使用分区隔板箱以消除振动引起的边缘损伤。

成本分解:冲压端子的模具费与单价

模具费用从简单平面端子的$1,500到带开缝接触弹簧的复杂多弯零件的$8,000不等。单价随数量反向变化:10,000件时,每件约$0.45–$0.90;100,000件时,价格降至每件$0.15–$0.35。由于我们以每分钟400–800冲次的速度运行高速冲床,50,000件的订单仅需2–3小时的冲压时间。如果您的年产量超过200,000件,我们可以将模具费分摊到单价中。

我们如何处理UL和RoHS合规文件

所有材料均符合RoHS 2.0指令(2011/65/EU),测试报告由第三方实验室出具。对于UL认证组件,如果您的端子设计符合标准UL 310或UL 486A系列,我们可以提供黄卡。我们拥有一条UL认证的冲压生产线,用于接触件和连接器端子。如果您的应用需要特定的阻燃等级或特定的CTI(相对漏电起痕指数)值,我们将选择匹配的绝缘材料并相应生产端子。全套文件随货物一同交付。

内部二次加工为您节省装配时间

我们在内部完成攻丝、铆接和插针作业,因此您收到的是完整的子组件而非散装端子。我们的CNC攻丝工位可处理M2至M8螺纹,位置精度为±0.05 mm。我们还提供端子与导线的超声波焊接,并通过拉力测试验证焊接完整性。对于接线端子排,我们可以将冲压触点组装到塑料外壳中,并按您的规格测试插拔力。这减少了您的供应商数量并缩短了来料检验时间。

新型端子设计的快速原型制作

对于新设计,我们结合线切割和激光切割,在7天内生产5–10件原型,无需等待硬质模具。原型公差为±0.05 mm,略宽于量产公差,但足以进行装配和功能测试。原型批准后,我们提供量产模具报价,并在您的首个量产订单中给予$500的固定抵扣。我们还随每件原型附送DFM(面向制造的设计)报告,指出弯曲半径限制和材料利用率改进建议。这是在投入模具之前验证端子设计的最快方式。
