为何机加工翅片在功率循环中优于冲压翅片

冲压散热器在反复热应力下会弯曲——翅片底座在500次循环后发生翘曲。我们从实心棒料加工每片翅片,因此底板保持平整。我们的CNC工艺将翅片厚度控制在±0.05mm,翅片间距控制在±0.1mm。这种一致性确保每个通道的气流均匀。您获得的是可预测的冷却效果,而非热点。我们在3轴和4轴铣床上完成加工,循环时间根据翅片密度为4至18分钟。

匹配您热预算的材料

我们默认使用6061-T6铝:导热系数167 W/m·K,密度2.7 g/cm³,且可进行清洁阳极氧化。对于大电流SiC或GaN模块,我们加工C11000铜:385 W/m·K,但重量代价较高——8.9 g/cm³。我们还提供6063-T5,适用于弯曲后需要更严格尺寸控制的挤压件。每批材料均可追溯至钢厂证书。如果您需要混合结构——铜底座搭配铝翅片——我们采用搅拌摩擦焊,并将接口平面度控制在0.02mm以内,确保接头不会成为热瓶颈。

表面光洁度与阳极氧化:Ra 0.8µm并非装饰性指标

粗糙表面会困住空气,而空气是绝缘体。我们将安装面加工至Ra 0.8µm,配合导热膏可实现约85%的实际接触面积。如果您跳过导热膏而使用相变垫片,我们可以通过金刚石飞刀将表面加工至Ra 0.4µm——将接触率提升至92%。为获得耐腐蚀性和高发射率,我们提供黑色阳极氧化(MIL-A-8625 Type II,厚度18–25µm)。该涂层将辐射传热系数从0.8提升至0.9 W/m²·K。我们不阳极氧化铜;我们采用镀镍(5–8µm)以防止氧化。

孔型、螺纹与安装选项

我们直接在底座上加工M3、M4或#6-32螺钉的过孔。标准孔型为2孔(TO-220)和3孔(TO-247),间距2.54mm,但我们也可根据您的图纸切割定制孔型。螺纹采用滚压成型以增强强度——在6061-T6上M3螺纹的最小拔出力为180 N。如果您需要螺纹螺柱而非孔,我们压配不锈钢螺柱,保持力超过300 N。每个孔位均在三坐标测量机(CMM)上测量;相对于安装面的位置度控制在0.05mm以内。

每次发货前的检验

我们不会在没有完整报告的情况下发货。每个MOSFET散热器均经过3步检查:(1)CMM测量底座平面度、孔位和翅片高度;(2)表面粗糙度仪扫描安装面的Ra值;(3)使用100W加热棒对同批次样品进行热阻测试。您随零件一起收到数据表。对于500件以上的批量,我们附上过程检测的X-bar和R控制图。如果任何尺寸漂移超过公差范围的10%,我们立即停机并重新设置刀具补偿。

包装与运输:到货无翅片弯曲

薄翅片若松散包装会在运输中弯曲。我们将每个散热器放入泡沫衬垫槽中,然后堆叠在带角保护的双层瓦楞纸箱中。对于厚度小于1.5mm的翅片,我们在每层之间添加纸板隔片。小批量通过DHL、FedEx或UPS发货——至美国或欧盟3至5天。大批量订单采用海运托盘,每托缠绕拉伸膜并捆扎。过去200次发货中损坏率为0.2%;如果翅片到货弯曲,我们免费更换。

何时选择挤压件而非机加工翅片

机加工并非总是正确答案。如果您每月需要超过10,000件且翅片长度小于200mm,挤压6063-T5型材每件成本约低40%。我们两种工艺均可提供。我们的挤压模具可生产2,000至5,000件。但如果您需要翅片高度变化的紧凑设计——例如用于多个元件的阶梯底座——机加工是唯一选择。将您的图纸发送给我们,我们将对两种方案进行报价。我们会诚实告知在您的批量下哪种更经济。

热仿真与原型验证

在切割金属之前,我们使用SolidWorks Flow Simulation运行CFD模型。这可以告诉我们您指定气流(例如2 m/s)和环境温度(例如50°C)下的结温。我们将此与原型在风洞中的实测结果进行对比。在过去12个项目中,预测与实测温差在3°C以内。我们随原型报价一起提供仿真报告。对于标准TO-220散热器,我们可在48小时内加工原型并隔夜发货。
