为什么齿条齿需要5轴加工而非滚齿加工

滚齿加工适用于大批量生产,但会留下刀具痕迹,在高进给速度下引起振动。我们的5轴DMG MORI机床以单一连续刀具路径切削每个齿面。这消除了传统铣削中存在的步距痕迹。结果是:齿间相邻误差降至±0.003毫米,与同模数滚齿齿条相比,啮合噪音降低6分贝。

我们将每个齿的压力角控制在20° ± 0.05°。这一点至关重要,因为压力角0.1°的误差会使重合度改变3%,直接影响承载能力和背隙一致性。我们使用CNC齿轮测量中心进行验证,而非手动量角器。

我们用于齿条齿轮的材料和热处理

从四种标准材料中选择,全部来自中国或日本的认证钢厂:

  • 4140合金钢——淬硬至HRC 28-32,适用于一般自动化
  • 42CrMo4——仅齿面感应淬硬至HRC 52-56
  • 20CrMnTi——渗碳淬硬至HRC 58-62,渗碳层深度0.8-1.2毫米
  • 7075-T6铝——阳极氧化处理,适用于低惯量高速轴

表面硬化齿条的心部硬度为HRC 30-35,可吸收冲击载荷而不开裂。我们在机加工后对齿条齿进行感应淬硬,然后在节线上进行最终轻磨削以消除变形。这使您在1米/秒滑动速度下获得10,000小时以上的磨损寿命,经DIN 3990标准测试验证。

节线精度:我们如何在1米长度上保持±0.005毫米

超过500毫米的齿条对大多数工厂来说都是难题,因为仅热膨胀就可能使节距偏移0.01毫米。我们的解决方案是在20 °C ± 0.5 °C的恒温车间内加工齿条。毛坯经过两次去应力处理:一次在粗加工前,一次在粗加工后、精加工前。然后使用雷尼绍触发式测头测绘毛坯实际位置,并实时补偿刀具路径。

对于超过1米的齿条,我们分段加工,并使用激光干涉仪将每段对准基准。1米长度上的累积节距误差保持在±0.01毫米以内。如果您需要更高精度,我们可以在CNC加工后进行齿面磨削——这可将累积误差降至±0.005毫米,但交期增加3天。

背隙控制和预紧选项,适用于您的装配

标准齿条出厂背隙为0.05-0.10毫米。这对于定位工作台来说足够。但如果您驱动的是承受反向载荷的伺服轴,则需要零背隙。我们提供两种解决方案:

第一种,我们可以通过轻微齿廓位移(正变位)加工齿形,形成预紧接触。第二种,我们可以提供分体式齿条——两条薄齿条叠加,中间夹弹簧垫片。垫片将两条齿条撑开,消除小齿轮间隙。两种方法在整个行程内将背隙保持在0.02毫米以下。对于超过800毫米的轴,我们推荐使用分体式齿条。

安装孔、键槽和定制端部加工

我们不仅切割齿形。我们完整加工齿条本体:沉头安装孔、定位销孔、用于对位的侧面键槽,以及用于多段齿条对接的倒角端部。安装面在300毫米长度上加工至0.01毫米平面度,因此您可以直接将齿条螺栓固定到型材上,无需垫片。如有需要,我们还可以钻孔并攻丝油孔,用于润滑端口。

对于小齿轮,我们提供6毫米至40毫米的孔径,可选DIN 6885键槽、紧定螺钉或夹紧轮毂。我们还可以将孔径磨削至H6公差,用于与电机轴过盈配合。请告知您的轴径,我们将精确匹配。

我们如何处理超过2,000毫米的齿条

我们的加工中心行程为2米,因此无法一次切削3米长的齿条。我们的解决方案是加工两段1.5米长的齿条,并提供精密对接销系统。接头处留有0.5毫米间隙,我们提供单独的拼接板,跨接接头用螺栓固定。接头处的节距连续性保持在±0.01毫米以内,使用千分表跨接缝验证。这与欧洲机床制造商用于龙门轴的方法相同。

表面处理选项:从机加工到磨削再到涂层

标准表面为铣刀加工的Ra 0.8 µm。如果您需要更低摩擦或更安静运行,我们可以将齿面磨削至Ra 0.2 µm。对于恶劣环境,我们提供整条齿条的化学镀镍——这提供符合ASTM B117标准的500小时盐雾耐腐蚀性能。对于干运行应用,我们施加MoS2涂层,将摩擦系数从0.20降至0.08。所有涂层均在最终加工后施加,确保尺寸保持在公差范围内。

原型与批量生产的价格和交期
