变频器与VFD冷却:驱动器的散热器选型

简短回答:变频器会以热量形式损耗其额定功率的2–5%,因此一台效率为97%的75 kW VFD大约会耗散2 kW的热量,这些热量必须通过功率模块的散热器排出。选型从IGBT模块数据手册开始:结温限制通常为150 °C,实际工作上限为125 °C,减去壳到散热器和散热器到空气的温降(通常各为0.05–0.3 K/W),反向求解最大散热器热阻。自然对流散热器大约可处理0.05–0.15 W/cm²的基板面积;任何更高的热密度都需要风扇或液冷路径。

驱动器制造商不会宣传其损耗,但每一瓦损耗都必须有去处,在VFD中,这个去处就是螺栓固定在IGBT模块上的散热器。散热器选型错误意味着驱动器在夏季降额,或者冷却风扇在第二年就失效。无论是2 kW微型驱动器还是200 kW机柜,方法都一样:核算损耗、预算温升,并选择适合安装的冷却方式。

损耗来自哪里

驱动器损耗分为三部分。IGBT和二极管的导通损耗和开关损耗占主导,随输出电流和开关频率变化。直流母线、栅极驱动器、控制板和冷却风扇的损耗增加较小的固定负载。效率曲线在整个负载范围内大致平坦:满载时驱动器效率为95–98%,具体取决于拓扑和开关频率,并且由于大部分损耗在半导体中,热量出现在功率模块基板上,即散热器安装的位置。

一个实用的估算规则:满载时,传到散热器的热量约为驱动器额定功率的2–4%,轻载时由于固定损耗不变,比例会上升。例如:一台效率为97%的22 kW驱动器耗散约660 W;一台效率为97%的75 kW驱动器耗散约2.2 kW;一台效率为98%的250 kW驱动器仍会耗散约5 kW。这些瓦数必须穿过模块的结到壳热阻、界面热阻和散热器到空气热阻,且在最坏环境温度(通常机柜内40–50 °C)下不超过结温限制。

满载时的指示性数据;请查阅具体驱动器数据手册,因为开关频率会使损耗变化数十个百分点。以8 kHz开关频率而非4 kHz运行的驱动器,模块中的开关损耗可能增加30–50%。

结温预算:从150 °C反向推算

IGBT模块规定最高结温为150 °C,推荐工作上限接近125 °C。数据手册还给出每个开关和模块外壳的Rth j-c,通常为0.05–0.4 K/W,具体取决于模块尺寸。每个功率器件的设计预算为:

Tj = Ta + P·(Rth j-c + Rth c-s + Rth s-a)

反向计算。一台22 kW驱动器在六个IGBT上总耗散660 W,每个开关约110 W。若Rth j-c为0.2 K/W,界面热阻为0.05 K/W,内部环境温度为45 °C时目标结温为120 °C,则每个开关的壳到环境热阻最多为(120 − 45)/110 − 0.25 ≈ 0.43 K/W——这个数值决定了具体的挤压型材和气流。

裕量问题决定可靠性。按数据手册最大值选型会留下零裕量,无法应对导热界面材料老化、积尘、风扇性能退化或高温天气。优秀的设计在最坏条件下将结温目标定在模块限制以下10–25 °C,而这个裕量正是散热器质量体现之处。例如,阳极氧化散热器比裸铝辐射更好,这在小型驱动器常见的高温升和自然对流中更为重要;原因请参阅我们的黑色阳极氧化散热器文章。

自然对流、风扇还是液冷

冷却方式决定整个机械设计。自然对流安静、无风扇、无故障,但能力较弱:在40–60 °C温升下,自由空气中垂直挤压散热器每平方厘米基板面积大约散逸0.05–0.15 W,这就是小型驱动器在外壳上挂一块厚实翅片背板的原因。风扇冷却可将其提高约3–8倍,但增加了磨损部件、积尘和噪音,且风扇本身在机柜内耗散功率。液冷曾仅用于最大型驱动器,现在已出现在中型回馈驱动和高开关频率驱动上,这些场合风道无法满足需求。

外壳与散热器同样重要。将VFD散热器安装在IP54机柜后壁上,可将热量排到密封空间之外,这就是该结构在工业驱动器中占主导的原因;将同一散热器安装在密封机柜内部,只会加热电子设备呼吸的空气。如果您要采购定制驱动器外壳,冲压和机加工外壳的决策、密封等级和散热器安装是一个设计,而不是三个。

为驱动器指定散热器

一份有用的驱动器散热器询价包含七个数字:驱动器功率和效率或实测热负载、开关频率、外壳内最坏环境温度、目标或最高结温、模块基板尺寸和安装方式、可用空间,以及是否允许气流。没有环境温度和结温目标,每个工厂都会猜测,而猜测有两个方向:散热器尺寸不足导致驱动器降额,或散热器过大导致机柜投标在成本和重量上失利。

挤压是驱动器散热器的默认选择,因为将长型材切割到模块宽度在大批量时成本低廉,且翅片方向与风扇风道对齐。当型材复杂,或数量小且模块布局变化时,CNC加工散热器便派上用场,可加工模块凹槽、螺纹安装孔,并保持基板平整度,使大面积基板上的导热界面材料保持薄层。在BQUQ,我们对关键特征保持±0.005 mm,进行黑色阳极氧化以增强辐射和耐腐蚀性,并使用6063-T5或6061材料加工,硬度和表面光洁度与模块的夹紧力相匹配。

现场出现的选型错误

最昂贵的驱动器冷却错误都有一个共同点:按数据手册最大值而非现场最坏情况选型。设计散热器使结温在模块限制为150 °C时达到148 °C,没有为导热界面材料干涸、风扇轴承磨损、过滤器积尘或机柜在七月靠近炉子留下预算。现场返回的驱动器充满了计算完美但没有裕量的设计,因此优秀实践是在最坏情况下目标结温为110–125 °C,并愿意多花金属。

第二类错误是环境温度猜测。散热器周围的空气不是房间里的空气:在密封IP54机柜内,由于驱动器自身损耗和邻近设备,内部环境温度可能比房间高10–20 °C,安装在该空间内的散热器只接触到加热后的空气。这就是后壁安装占主导的原因,也是机柜通风成为热设计一部分的原因,以及为什么当安装环境将达到55 °C时,报价40 °C的环境温度会将合格变为降额。

第三个错误是将风扇视为免费资源。需要风扇才能达到额定值的风扇辅助散热器,会随着风扇轴承磨损或过滤器堵塞而悄然失去性能,因此热额定值应在例如80–90%标称气流下可实现,而不仅仅在全新风扇工作点。在降额不可接受的情况下,诚实的选择是更大的散热器、更高效的翅片场或液冷,成本比较应包括风扇更换周期,因为风扇在第三年失效会拖垮驱动器的热设计。
