黄铜合金选择:C2600 vs. C2680 vs. C5210 – 对电路性能的影响

本系列常备三种黄铜材料,每种具有特定的电气和机械性能。C2600(弹壳黄铜)提供 70/30 铜锌比例,具有高延展性——非常适合需要反复弯曲而不开裂的端子。C2680(黄铜)锌含量略高,改善了接触臂的弹簧性能。C5210(磷青铜)是当您需要超过 1000 万次循环的疲劳寿命时的首选;成本较高,但接触力保持稳定。每笔订单均附带工厂材质证明,确认铜含量和微量杂质——基础合金纯度不低于 99.9%。

模具设计:从源头消除毛刺形成

电气接触件上的毛刺会导致电弧、接触电阻升高和间歇性故障。我们的模具车间为每套模具设计单边间隙为材料厚度的 5% 至 8%——而非通用公式。对于 0.3 mm 厚的黄铜带材,这意味着单边间隙为 0.015–0.024 mm,可产生干净的剪切区和低于 0.03 mm 的毛刺高度。我们还在冲头尖端使用硬质合金镶件(而非标准工具钢),因为硬质合金的刃口保持时间是标准钢的 8 倍;这确保了 50 万件批量生产中剪切线的一致性。如果您的图纸指定了毛刺方向,我们会增加一道二次压印工序将毛刺向内折叠——100 万件以内不额外收费。

表面处理和电镀:从裸黄铜到选择性镀金

裸冲压黄铜适用于干式电路,但大多数应用需要电镀。本系列提供三种表面处理:哑光锡(2–5 µm)用于可焊性,选择性镀金(0.1–0.76 µm)打底镍(1–2 µm)用于低于 10 mΩ 的低接触电阻,以及银(2–4 µm)用于高频信号。电镀工艺采用卷对卷生产线,因此我们只对接触区域进行电镀——您无需为压接筒上的镀金付费。电镀后表面粗糙度保持在 Ra 0.8 µm 以下,每批次均使用轮廓仪验证,而非每 10 件抽检一件。

检验流程:每个端子都测量,而非抽样

我们使用分辨率为 0.001 mm 的自动光学投影仪对关键尺寸进行 100% 全检。对于端子接触件,我们每件必测的三项指标是:接触间隙宽度(因为它决定插拔力)、接触点电镀厚度(使用 X 射线荧光测量)以及切割边缘的毛刺高度。此外,每批次抽取 5 件进行弯曲测试——90 度弯折并回弹,在 10 倍放大镜下检查裂纹。每批出货均附带 PDF 格式的尺寸报告,以及所有关键特性的 Cpk 值(大于 1.33)。如果您需要 PPAP 三级文件,我们可以提供,但生产周期会增加两天。

如何实现 15 天交期:内部模具车间和带材库存

交期是项目成败的关键。因此我们在内部常备 3 吨 C2600 和 C2680 带材,厚度从 0.15 mm 至 1.0 mm——这是电气端子最常用的范围。当您的图纸到达时,我们的模具车间(六名模具技师,平均 12 年冲压模具经验)会在 4 小时内完成评审。如果需要新模具,我们会并行切割和线切割加工冲头和凹模;典型的 0.3 mm 零件端子模具可在 7 天内完成。对于现有模具的微小修改,样品可在 3 天内发出。这不是加急服务——这是我们的标准流程,因为我们在您还在审核报价时就已经开始制造模具。

定价结构:鼓励工程迭代

我们的黄铜端子冲压模具费用从简单平面下料的 $800 起,到带 4 个成型工位和压印电镀的级进模 $3,500 不等。典型 0.3 mm C2600 端子在 10 万件批量下的单件价格为 $0.03 至 $0.08,取决于电镀要求。样品阶段我们不收取工程变更费用——您最多可免费修改图纸三次。生产开始后,每次修改按模具车间工时 $150/小时收费,但如果变更是由我们的失误造成的,则免费。对于年产量超过 50 万件的高批量订单,我们将模具费用分摊到单件价格中,因此您无需预付模具费。

何时选择本系列 vs. 螺丝机加工接触件

如果您需要直径小于 6 mm 的简单插针或插孔,螺丝机加工可能更便宜。但对于任何具有扁平本体、弯折或冲压锁紧卡扣的端子,本冲压系列在成本和速度上更具优势。在 5 万件以上的批量下,冲压黄铜端子比同等机加工零件便宜 60% 至 80%。权衡在于边缘圆角——冲压产生尖角(最小 0.05 mm 圆角),而机加工可实现 0.1 mm。如果您的设计需要光滑边缘用于绕线,请告知我们;我们可以增加一道压印工序来融合尖角,而无需增加完整的机加工工序。

运输和包装:海外订单防变色保护

黄铜在潮湿空气中容易变色,因此我们将每个端子用防变色 VCI(气相防锈)纸包装,然后真空密封在聚乙烯袋中。对于卷带供料端子,每卷放置 5,000 至 20,000 件(取决于零件尺寸),并带有引导带和尾带。散装零件放入分隔盒中,防止运输过程中表面划伤。所有订单均从我们的东莞工厂通过 DHL、FedEx 或海运发货——由您选择。出口包装符合 ISTA 2A 标准,确保 10 天海运后零件完好无损。
