为什么冲压板在高量产电堆中优于机加工或蚀刻板

冲压是一种剪切和成形工艺,而非切削工艺。这意味着316L板材的晶粒结构沿流道被压缩,而非中断。对于双极板而言,这转化为与同合金机加工板相比,岸区电导率提高8–12%。蚀刻板的流道深度偏差为±0.03 mm;我们的冲压工艺稳定保持±0.01 mm,这直接降低了与气体扩散层的接触电阻。

采用级进模时,每片板的节拍时间为4秒,因此100片板的电堆订单仅需一个班次即可完成。模具成本前期较高——通常每套模具$8,000至$15,000——但分摊到5,000片板后,单件成本降至$3.50以下。对于原型验证,我们提供软模,模具寿命1,000片,模具成本降低30%。这是一个实际的权衡:冲压是唯一能够扩展到汽车级产量而不会线性增加单件价格的方法。

我们为氢兼容性使用的材料与热处理

我们为本系列常备三种合金:316L不锈钢(最大碳含量0.03%)、用于低成本电堆的304L,以及用于轻量化便携式单元的2级钛。所有板材均附带3.1B EN 10204可追溯性文件的钢厂认证。对于316L,我们使用0.1 mm和0.2 mm厚度——这是流道深度与机械强度之间的两个最佳平衡点。

冲压后,我们在400°C下进行2小时真空去应力退火。这消除了成形步骤产生的残余应力,这一点至关重要,因为受应力的板材在电堆拧紧至5 N·m时会发生变形。316L的硬度目标为38–42 HRC;钛材目标为32–36 HRC。我们不使用任何含硫或氯的润滑剂——仅使用水溶性食品级冲压油,该油在退火循环中完全蒸发,不留任何可能毒化质子交换膜的残留物。

我们如何在0.1 mm薄板上控制跳动与平整度

0.1 mm薄板的平整度是最难保持的规格。模具本身并不能保证这一点——取决于操作和后道工序。我们在压力机工作台上使用真空吸盘,在最终精压步骤中将板材保持完全平整。我们将此步骤称为“平击”,施加80吨压力持续0.5秒,将板材平整度设定在每100 mm低于0.02 mm。

跳动——即定位孔相对理论位置的偏差——由模具中的导正销系统控制。导正销以前一工位冲出的孔为基准,因此每个后续工位都对齐到同一基准。在三坐标测量机上测量,我们的跳动稳定在0.02 mm或更优。我们使用平整度检测仪对100%的板材进行检测,而非抽样。如果板材超过0.025 mm,则报废——我们不对板材进行返工,因为返工会引入微裂纹。

表面粗糙度Ra 0.4与密封面轮廓

密封面是泄漏发生的位置。我们在模具密封面边缘加工出微锯齿纹路——节距0.05 mm,深度0.02 mm。该纹路转移到板材上,为垫片或粘接密封形成机械锁合。使用轮廓仪测量,密封面表面粗糙度为Ra 0.4 µm,足够光滑,可在3 bar压差下与0.2 mm PTFE垫片实现无泄漏密封。

流道深度为0.4 mm ± 0.01 mm,流道宽度为0.8 mm ± 0.02 mm。这些尺寸每50件使用光学比较仪检测一次。流道壁的脱模角为1.5度——这是零件从模具中脱出所必需的,但角度足够小,不会影响流体分布。我们还使用陶瓷介质的振动研磨机对所有边缘进行30分钟去毛刺处理,然后进行柠檬酸钝化浴,去除表面任何游离铁。

每次发货前的检验——您实际收到的内容

每次发货均附带完整检验报告,而非合格证书。我们从每批次测量10个零件——或50件以下订单100%全检——并报告厚度、平整度、跳动、表面粗糙度和硬度的实际数值。报告由QC工程师签字,并包含所使用的三坐标测量程序编号。

我们还使用氦质谱检漏仪对每片板进行泄漏测试。测试腔密封板材周边,抽真空至10⁻⁶ mbar,然后在外部表面喷洒氦气。泄漏率必须低于1×10⁻⁸ mbar·L/s。这与汽车燃料电池使用的测试相同,能够捕捉目视检查无法发现的微裂纹。如果批次不合格,我们重新冲压——我们不对板材进行焊接或修补。

针对您特定流场的模具设计与模具寿命

您的流场图案——蛇形、平行或交指型——会改变模具设计。蛇形流道需要6工位的多工位级进模;平行流道可在4个工位内完成。自2015年以来,我们已制造50多套双极板模具,我们的模具库包含可适配您规格的标准PEM图案,无需设计费。对于定制图案,我们在切割钢材前使用AutoForm软件模拟成形过程。

对于0.1 mm厚316L,模具寿命为500,000次冲程。我们使用粉末冶金高速钢(ASP 2053)制造成形冲头,使用硬质合金制造切削刃。模具每50,000次冲程维护一次——我们检查切削刃圆角半径,如果磨损超过0.02 mm,则重新涂覆TiAlN涂层。您的订单附带模具维护日志,因此您能确切知道下次维护时间。如需深入了解刀具维护,请参阅我们的CNC切削刀具选择指南

为什么精密制造意味着更紧密的电堆装配

您的电堆质量取决于所有板材的总和。如果一片板有0.03 mm的平整度偏差,相邻垫片上的夹紧力会变化15%,导致局部压缩和膜过早失效。我们的板材与配合部件按相同公差制造,因此您的电堆装配时间缩短,因为无需分选或垫片调整板材。

精密制造还影响热管理。平整且流道深度一致的板材提供均匀的冷却液流动,在100节电堆中可将热点降低高达20°C。这通过减少热循环应力延长了电堆寿命。我们已向欧洲和北美的燃料电池集成商交付超过200,000片板材,最常见的反馈是我们的板材在来料检验时零返工。
